Thank you so much for going to the trouble to post this. It allowed me to solve the same issue on with my Pop & Lock PL5400 on my my 2015 Prerunner - a broken plastic tab on the handle that moves the cam.
Thanks for detailed explanation. The rubber bumpers were giving me all kind of issues. The explanation on getting to the bar in that manner was lifesaver.
I did the electronic pop and lock that works with the OEM handle and OEM remote lock/unlock. It has been 100% reliable for 8 years so far. Plus it makes locking/unlocking super easy.
That is exactly what happended to mine. I put a screw into the area that it broke off from. Has been working. Crappy thing that happened, I broke one of those clips while putting it back together. Had to buy a HELP! Assorted clip kit and thankfully it had one that worked. Thanks!

I want to get this but I see too many people having this same problem. I live in a cold weather climate and I can see not getting too many years out of it. I really don’t understand why they don’t change that piece. They would have so many more customers.
This is the reason I haven’t invested in one yet. 😕 I have a flip bak tonneau cover and if and when the lock broke, it would be a nightmare trying to get into the bed without damaging anything.

So I was planning on getting the Diamond Back Cover... If this happened with a $2,000 water tight cover installed I would be upset... Not only would I need to buy the equipment to cut the cover off I would need to buy another cover 😠. I've had mine for 3 years without any mechanical issues. The only complaint that I have is that the plastic is low quality and has faded to a very light grey/almost white color.
Other than the possibility of getting the tailgate ripped off----What good is a locking handle, unless you have a hard cover or or camper shell? I'm new, with a stuck gen-1 tailgate, but I bought a new handle, if I ever can get the gate open to install it.
So this exact thing happened to me last night with my pop & lock. Unfortunately I can’t get to the back of the tailgate because my hard rolling cover is shut and can only be released from the inside. So needless to say, I have a problem. Any thoughts?
Maybe drilling a hole where the key inserts?? (Either way it’s gonna get replaced) Or calling a locksmith? That’s what I’ll do 😅so you don’t damage the tonneau cover?
roger that. It not might be the best solution but it’s what I came up with. It gives that plastic stud a little more rigidity. The brand of the tape is Nashua. I can send you a piece if you give me an address. I use this tape for all kinds of fixes.
Is it just me or those pop and lock handles absolute garbage. Mine broke within months of owning it. The company did not help me out at all and now5 years on all it is is a non-locking handle.
Anyone else doing this just the tail gate plastic lip off and put a long screw driver down the top holes to pop the tailgate rather than prying at the gate trying to get to the mech
Lol I've still got the tailgate security attachment on there which is a pain to remove .... so if someone wants to spend 15-20 minutes trying to get my tailgate off that should give me plenty of time to call the cops, film the thieves, and enjoy the arrest.
It's the same thing with car theft in general - if a thief is determined enough and has the right tools for the job, they will steal your car, or in this case tailgate. The idea is to make things impossible for the amateur with no tools or difficult enough that a pro will go searching for easier prey instead of messing with yours.

I bought the power pop and lock when I got my tonneau cover. Unlocks with my fob. Love it. 5 years and still working well (knock on wood).

It's added security to keep the actual tailgate from being stolen.

Mine broke in less than a year, luckily my tonneau cover was rolled up. Pop n lock did send me a free replacement though.

ya that is easy if you don't have a tonneau cover. But the reason to have a lock is because you do have one. So pretty much locked out.

As far as I know Pop & Lock only has the manual and electronic sets.
Allen key of the same size fits torx bolts. Just another cheaper option
I had the same problem. Plastic crap. I reinforced the new one with metal tape.
Any specific kind of metal tape?
The kind you use on duct work to seal the gaps.
