While I watched this I wondered how will you sand the interior of the boxes.. Oh.. yea, he has a sander he built it in the past. This video encapsulates several techniques, I really enjoyed it. It didn't work as well as I hoped. The plan was to just use the edge sander on the outside and the template spindle sander on the inside but it was just too slow. I made my own 36 grit spindles and borrowed the 3/4 hp motor from my drum sander. I thought it was gonna chew through it no problem but it was painfully slow. So the complicated routine you saw came forth. Somehow the belt sander with 80 grit just beats the pants off a spindle sander no matter what grit you put on it. I will do it on the shaper next time if there is a next time.

No, they all stay together just fine just by rubbing together like that. But you have to square up the end of the half circle to eliminate any cumulative errors.

I was really interested to see that those segments didn't get clamped. That's not a criticism, just more a comment/query! Do you find that the tackiness of the glue itself is enough?
Wouldn't it be easier to make the outer shell strips only as high as the router bit could stretch and do both inside and outside then glue them again? Less time for the inside sanding.
That's the typical way this kind of construction is done, but also typically you would only be using it as a substrate to veneer over. Always a risk of chip out with router bits. Even though the grain is mostly running parallel to the surface all the way around there are some pieces where it's off at an angle and you hit that the wrong way with a router bit and you're screwed. So the plan originally was to only use the edge sander on the outside (This is exactly the kind of thing I built it for) and that spindle sander I built for this on the inside. The spindle sander ended up being a lot slower than I expected so I resorted to what you saw to try to speed things up. It was maybe altogether about the same amount of time but at least it was broken up doing different things. Plus, you're turning 35 glue ups into over 100 and it takes a couple days just to get through one round.
Yeah that's the hard way to do it, If I would do it I would glue 2 sings and rout them with pattern what's 1mm bigger on moth sides then glue all together and then it's so little to sand away.
Be careful with long sleeves and fingers while on Circular saw. Many a times you violated safety protocols while working on circular saw. Rest all beautiful creative work worth watching and appreciating.

The box was designed around the router but I forgot I even had that drill because I only use it for sanding and almost bought another one.

The strength comes from overlapping the joints between the layers. The end grain to end grain joint isn't very strong no matter what you do.
