They are ultra violent high energy machines. I run a modern 75ib utility hammer and as well built as it is... it is still trying to tear itself apart and requires maintenance
That motor was made when safety grounds didn't exist (safety itself probably wasn't even a thing)... Also, you realize that if you run the power hammer in reverse, now you have a way to recover bar stock from all your failed projects!
3 things. First, Matt saying “that’s the on button” as the camera paned out to show those huge gears turning felt like something out of dexter’s laboratory. Second, cast iron welding scares me and I never seem to have full oxi-acetylene bottles any time I need to braze anything. Third, king sized mattresses are cool, but McMaster-Carr face shields with tinted fold down visors and long sleeve coveralls are cooler.

Try light chain main sleeves and gorget, for all the burns. Something with small rings, maybe aluminum. That way it will be light, won't retain heat, and should allow most spark to just bounce off. More importantly, it won't catch fire.
for massive amounts of grease like the inside of the motor casting you where pulling off could you have done something like boil it in isopropyl alcohol to dissolve the grease?
Just a tip with the screw driver/wrench trick - most of them have six sided handles, but with divots that fit better into a ring spanner, not a shifter.
Perhaps wearing button up denim shirts could help against flying sparks. Little bit more comfortable and flexible than wearing a leather jacket. Keep several at the shop to change out. Wearing a woolen/acrylic anorak wouldn't necessarily be my first choice in a hot metal situation.
hey Will, im not sure if your complaint is that face shields are hot, but if thats the case, they make wire mesh face shields for chansaw work. maybe that might give you some breathability, and protection.
Whomever sold that motor made no money on it after paying around $70 in fees to ebay. They might have made more just scrapping it out. For your sake, Will, I'm glad that they auctioned it.
That motor seems like a steal! Surely the scrap value of the copper would be worth more than that? I also have a question, why is the end cap having a crack a problem? Isn't it just there to cover the internals? So if it's still doing that does it really make a difference?
That cap keeps the motor rotor centered as it contains the shaft bearing. If it failed completely the motor would probably tear itself apart and possibly do other damage to the surrounding area depending how catastrophic it was.
Covering the internals but having big vent holes is counterproductive. That's not even a secondary purpose. Motor shafts are suspended by the front and back end caps, if they were not they would wobble like a top and make scrap metal out of themselves.

Can you not fabricate a new cover out of sheet steel and flat bar? All it needs to do is hold the spindle bearing at the correct location and sufficiently guard the front windings and fan blades and allow sufficient air flow. Might need to do some creative bending but it should be doable.
If you paid 500USD for guaranteed 4 day shipping and it took 9 days, you should definitely write the courier a particularly legal sounding letter to threaten them with being sued for 500USD if they don't refund you given they fucked up the 4 day guaranteed bit.

Just run the ground to one of the case bolts holding electrical box on or drill and tap some threads in jbox whole frame is ground

Good job fixing the hammer Will. Now you have to paint the motor housing to match. I'd still try to get the other motor cover welded as a backup too.

Get some of the gaudy teal colored welding shirts. They aren't quite as heavy as leather. You won't win any style but you won't get burnt.

The motor could have come off a ship of some kind. Ships run an ungrounded system. The hull of the ship is the ground, hence, no ground point.
Ground wasn't invented until after that motor was built.... Hahahaha

I believe that it also has a bearing in it… so it being well supported seems kinda important.
