The challenge with a 1/4” aluminum single pass lap joint is getting penetration into the root of the joint...while at the same time, not chopping up the edge.
It can be difficult to hit the root while not chewing up the corner.
So I tested a single pass weld along side a 2 pass weld to check for depth of penetration.
I set the Primeweld TIG325 to 250 amps so that I would have extra power at first when the aluminum was cold.
AC frequency was set to 150HZ to focus the arc.
I used 3/32" 2% lanthanated tungsten and a #5 clear cup for the first welds.
I noticed some oxides floating around in the puddle with the #5 cup so I switched to a #6 gas lens cup for the 2 pass weld.
I use clear cups a lot for filming but I think a pink ceramic #6 gas lens cup is a good cup for a whole lot of aluminum jobs.
Penetration to the root was not that great on the single pass welds.
So I decided to try welding 2 passes....one focussing on penetration...and a second pass to get the adequate weld size.
A cut and etch test revealed much better penetration in the root of the 2 pass weld.
But because I didn't clean the aluminum at all before welding, there was a large pore.
That in itself is a lesson.
I should have taken a few minutes to wipe the aluminum with acetone and wire brush with a clean stainless brush.

Cut and etch removes all the guesswork and speculation. And you anticipated the question I was forming: at what point would you turn it into a 2-pass operation. Superb video, with superb close-up shots to illustrate the narrative.: I learn far more watching problems being overcome than seeing the perfect weld being deposited- that only gets me disillusioned and not knowing where to start to overcome problems. Thanks for this video. 1/4" Aluminum lap join is what I'm struggling with. Takes me forever to get the puddle established and feel like I'm just not getting enough heat to allow filler to sink into the root. I'm running a Lincoln 200 inverter squarewave on 220 at 200 amps, which is probably max thickness for that machine. Someone was saying AC balance can help that. Less positive for thicker, more for thinner or something like that? If you can confirm that thick and thin aluminum balance tip, I sure would appreciate it.

Has anyone ever seen 1/2 inch thick Aluminium plate and steel plate impregnated / squashed together under Exstream compression ? My friend was working in this welding work shop and got this off cut of metal he was showing me very proudly ,said it cost a crap load of money for some project they were working on ,made in Germany they start by mill the faces very course cut and then sandwich the plates together under Exstream compression using explosives charge , i never seen anything like it , was 1 inch thick over all both sides even thickness alloy plate one side steel plate the other mashed together , seems crazy but this is used to join to different metals together that can not be fuse / welded ,

If I was using a 200 amp machine, I probably would have used lower ac freq setting. Maybe a part2 version of this video will show that. Thanks
7:05, if I'm seeing that right, there's so much oxidation on the surface that it's just about not cleaned off before the puddle runs into it?

Seems like the frequency should be turned down for thicker material? I would set it around 80 when welding 1/4" - 1/2" aluminum. Thats just me though
Thanks for the suggestion I intended on trying lower frequencies but ran short on time. I might do a part 2 and try that along with a few other changes
I like to turn it down for thick materials. Any high frequency seems to me to only penetrate shallow into it.
Same here, high feq for thinner aluminum and low for thick. Thats running off a miller dynasty for me @Sicktrickintuner
