I didnt go for ALE. I got 15% deviation from experimental values. using ALE may reduce errors and ALE takes more computation time. Initially i thought only ALE can do this. But a tutorial from Lam Phung on chip formation was a eye opener. Just as a trial i made this and it works.
Sorry, if you want to truly help. You need to add voice commentary, make longer and more comprehensive video and attach the drill model in the help. Please hope we can expect this in your future videos

My analysis seems to stop due to an *** Excessive Rotation ERROR of the node that I have assigned the Reference Point for the Rigid Body of the drill to. Did you face the same issue and how did you solve it? The only thing that seems to work for me is when I reduce my rotational velocity to much lower levels. Of course this is not a real solution. Any advice / tip would be very helpful !! Thank you!

I got error when i declare the tool(imported iges) as analytically rigid. If you know how to do it, help me. In this simulation i declared tool as deformable body and workpiece is Aluminium. You could save the drill bit in this file format in your CAD package and then import this file to abaqus. However my problem is I want to investigate the stresses on the drill bit itself so I must make it deformable but am running into problems when trying to rotate the drill bit. The rotation causes the drill to warp significantly. I have tried to initially rotate the drill bit slowly and build up to my desired rotation using a smooth step amplitude rotation applied to a reference point but I am unable to get the rotation to continue once it reaches the maximum amplitude. If you have any advice or ideas about this, regards amplitudes or possibly damping, it would be very much appreciated .
cian fitzgerald I have declared tool as deformable initially but it constraint i declared it as rigid body. i have no idea how to continue rotation, the possible way is to increase amplitude. i'm working on tool wear, do you have any idea of how to get tool wear? and did you get chip formation while drilling?

drilling on aluminum block... you can replace any material by their properties.
