Not sure if you're saying that the gear does not slide on the pin boss completely in which case you may have some carbon build up on the pin. The other thing I would check closely is that you have the pin bearings installed the correct direction. Imagine a "T" and the bottom one goes in upside down and then the top one in the normal direction.
If you can make sure your surfaces are "perfectly smooth" (try sand paper and the plate glass from your outdoor furniture) you may be able to coat both sides with "form a gasket" by permatex; high temp silicone.
One thought; check the gap between the power flap and the exhaust port. Watch part I of assembling the power valve (the video just prior to this one) and make sure you have even spacing between the side walls and the flap. This spacing can be adjusted and your friend may have tightened the adjustment screws. Sorry I can't be more help without the bike in front of me.

I have a parts cleaner in my shop that I use for general cleaning (for all metals -no platics or rubber) you can use brake parts cleaner if you don't have a parts cleaner. For Power Valves, I use ChemDip Carb Cleaner (watch my video KTM 125 SX Top End Overhaul (Part 4) - Cleaning Carburator in this "playlist" and I discuss it there!!
How long was the old gasket (the last one you put in) because I'm doing this same process for my 125 exc and I'm not sure do I have a new gasket somewhere lying around. My old gasket have been used for around 160 hours and I'm not sure if it's safe to use? I have 2 racing karts and have done a top end rebuild to both and an old gasket did hold in 125 2-stroke shifter kart but wankel -motor powered one did blow because of it (maybe). so should I try my luck with the old one or just buy brand new?
I can't get the gear with the two dots in the right spot, it goes in most of the way but it won't go in all the way, I oiled it up really good but no luck, any ideas?
It may not have been connected properly to the centrifugal advance mechanism when re-installed. check out this video: KTM 125 SX Top End Overhaul (Part 12) - Installing cylinder @ 5:07 and see if the linkage is connected properly.
Ahhh I figured out the problem, the company that replated my cylinder left some residue on the inside of the exhaust port and the control flap is catching on it, guess I'm going to have to take the die grinder to it.
I got a problem , egen the arm fr.o.m. The bottom of the Engine is placed in the U arm on the cylinder , the control flap is just moving halfway up. But egen i place the arm behind the U arm the flap is going all way up but IT wont come down
+QGGlitches Hd I think you're talking about the eccentric shaft....but not sure. If any one of these shafts are hard to move, it probably indicates some type of corrosion contamination. Pull the shaft out and polish it good with a crocus cloth and take a wire aluminum bottle brush and try to clean out the cylinder. then re-install the shaft and check for proper movement. Repeat until it moves freely.

When are you going to complete the reassembly of the cylinder back onto the bottom of the engine?
didnt mention the two top spacers pins that go in before plate

Hey, is the gear on the top supposed to move 360 degrees? mine doesn't and I can't get it timed. I will post a video response

hey mate ive got a sx125 and the the top cog thing is hard to spin takes some effort to spin it how do i fix that?
