The Hogyoku was dormant due to being sealed, and could only be activated by spiritual pressure double that of a normal captain shinigami. Ichigo was constantly leaking power around his friends, so Chad and Orihime hanging out next to the Hogyoku within Rukia and the giant power source within Ichigo made their power manifestation possible. Also, Aizen is almost certainly wrong about Urahara not knowing what the true power of the Hogyoku is--Urahara just tends to be a bit of an inconsistent source for information (ironically, he tends to lie more than Aizen).
I believe this was back 100 of years ago when Urahara first made the Hogyoku. I figure after the Vizards incident in SS im sure Kisuke found out after being banished on how the Hogyoku operates by helping and testing on the Vizards, he just had been dealt a bad hand unfortunately so was limited technology wise.

Kubo's exposition dumps are always filtered through the perspective and personality of the character giving it. So a lot of the time explanations people give aren't 100% accurate, either because they don't know the full truth about how something works or because they think trying to explain the full thing to whoever they're talking to isn't needed. Urahara does what I've heard called "lies to children" where he'll give a basic explanation of something to give someone a grasp of the situation but leaves out a lot of details that aren't needed for the person to do whatever they need to do. And of course Aizen's arrogance plays into this a lot.

It's an upgrade sure, but a redundant one.
Probably wouldnt be more busted. Its very well possible his Bankai could be less useful than his Shikai We see that with Shinji with how his Shikai, Sakanade, is way more suited for combat than his Bankai in CFYOW.
both aizen and urahara lied about hogyoku explaination, urahara lied about controlling the boundaries between shinigami and hollows whereas aizen lie about rukia, sado and orihime, at 25:48 aizen said "rukia kuchiki passed all of her spiritual powers to ichigo kurosaki" that is true but it's not because of the hogyoku but it's because ichigo absorb all rukia's power, just watch episode 1 bleach if you're curious.

That's always been my theory. He's just so naturally strong with an OP Shikai that he never bothered with Bankai. Or... Kubo made his Shikai so OP that he couldn't think of anything stronger for a Bankai lol
I've never really subscribed to this theory because Aizen's whole schtick was that he had reached the pinnacle of the power he could achieve as a soul reaper and still saw room to go further. He claimed he was a master of all aspects of being a soul reaper, and I have no reason to believe he was lying in that instance since it is core to his character motivations. In my eyes, there's no way he would say any of that without having achieved bankai.
It's not his Shikai that's broken. It's his Reiatsu and mind. Kyoukasuigetsu is only broken in Aizen's hand. All Shinigami turn on and off their Zanpakuto, be it in Shikai or Bankai. That's what prompted Hirako to asking "when did Aizen used Kyoukasuigetsu?" Because no one can constantly using their power all the time. It'll drain their power. They have to turn it off at some point. It's only logical. But that's not the case with Aizen. Not to mention the way he's using it, what lies he's showing them, to whom he's lying, the where and when. Aizen was doing all that without been caught slipping for God knows how long. Another showcase of his OP Reiatsu is he used level 90s Kido without incantation and it's still strong enough to clap a Captain. He's just built different.

Add to that the fact that they were all under his Shikai power. Shinji's Shikai is also OP, he just went against the Main Villain. We never saw Shinji's Bankai. Shini does not mean kill it means death (noun)... Verb shinu (to die informal)... Kill would be korosu or ansatsu suru... The name I gave is the literal translation... There can be a different localization... Which would.make the English grammar sound better it could be taken that way... But most definitely not "wrong"
