Changed my rad this week. Was worried that mount rubbers would break but poured some hot water on them prior to removing. Softened them a treat and made them nice and supple when putting them in the new rad. Thanks for all your tips. I'm learning lots considering I'm a wood butcher by trade. I really love these videos. It's like a blanket of "oooowwwh, I wouldn't touch that.....you'll never fix it and get it back on", has been removed to reveal a world of knowledge and the promise of greater understanding of how our much loved(??!!) bikes work. I wish I had this when I started biking in the 80's. Well done Del, another wee beauty of a video.

Theirs always one bolt snaps but in my case 3 snaped out of 4 on my blackbird oil cooler pipes bolts 8mm.enjoying the build del penny and the videos the pair of you are doing are quality.

I’ve used a wooden chopstick 🥢instead of a sticky pointy screwdriver for similar tasks. Easy on the finish and the rubber. You can find them fairly pointy or blunt, as you need. Cheap too!

Bloody hell that's a lot of coolant, I'm surprised at that even though it's a big bike engine. 1300cc isn't it?

Got about 2 1/2 liters out, and there's still some in the motor as it didn't lean if over.. and ive sent off for some pretty heavy duty penetrating oil to hit those manifold studs with.. should do the trick, and ill ne installing new ones later.. Thanks for watching buddy, and have a good week..

'Forensic entomology'! LOL! That was good! You did teach me a new word, though: isolastic. Apparently Norton pioneered those in motorcycles? The old Norton, not the current. I wouldn't blame yourself for that bolt breaking. Considering the age and lack of maintenance, I would say it's a wonder that's the only one. Plusgas must be only a UK thing so far, not even on Amazon.com or Ebay. I would love to try it here in the US. Cheers!

its best if you dip that radiator and oil cooler then leave it aluminum, no paint, Suzuki went from pure aluminum to paint then back to pure aluminum no paint after cooling issues, its only in uber hot regions like the south west so forth, Suzuki did some testing and realized the bare aluminum does dissipate heat more efficiently, oil cooler as well.. forget which years the changed on the gen1 but they did, my 04 busa was bare then my 02 painted .. when I do the cooling system flush imma have it dipped to bare, like $40 whatever.. cools quicker as well

Hey Del. Not sure if you can get it in the UK, but you NEED to find you a can of Kroil oil aka Aero-Kroil. That stuff makesWD-40 look like baby oil. I’ve used that ever since I worked in my first moto shop down near Daytona Beach. I’ve sprayed it on bolts and nuts that were rusted shut to death and after soaking for 10-20 minutes would come out with hardly any effort/issues. If you can’t get any or find any you let me know. I’ll send you some and some other goodies I know you need. You got my word on that.

you can order grommets, bolts, attachment stuff still for the Gen1.. man some that bout to rust thru..

When removing the header bolts if the Allen keys round hammer a 12mm 12sided socket over the outside of the caps i found they are less likely to snap anyways doing it this way never broken one since.

Another thumbs up for plusgas. When I changed the system on the viffer I doused all the studs with plusgas twice a day for a fortnight. It might sound like overkill but it paid divs in the long run. Everything came out, not a snapped stud in sight. Good luck with yours. All the best... :o)

That radiator was truly a perfect replacement with no brackets out of place or missing.The best penetrating oil I have ever used is called Kroil but I am not sure if you can buy it in the UK. It will get the job done sometimes when anything else wont work.

I must confess, the first liquid cooled bike I saw with a big rad like that made me laugh, 'won't last five minutes' blah blah 'first fat bumble bee, never mind a stone', etc. But like you say, look at that after 20yrs on the road; due respect to the designers foresight & here's hoping the new rad continues to prove the point . . . er, Chinese thermostat too? : )

Sorry if I missed the reason but why aren’t you rebuilding the forks yourself del. would have made a good watch. Enjoying this build mate. Learning a lot👍
They were beyond simply rebuilding, the chrome stanchions were damaged and worn through, and to replace them, you need specialist equipment to pull the bottom castings off..... also the bike came to me as a retail purchase with a warranty, so they're the responsibility of the dealer to replace... the rest of the bike is just extreme wear and tear, and i bought the bike as a project donor.. but he agreed that the forks were a step too far, so agreed to replace them... i have an upside down fork rebuild video in the play list if you need it Loz...

Spray malt vinegar on those exhaust bolts every 6 or so hours, worked on a turbo for me no snapped studs/bolts...
Thank you for some really useful tips again re. the glued on hoses. Don't ask how I got mine off last time...… As so often these days, I have a question. Apart from giving the radiator a good sponging down in the evenings, is there anything I can do to prevent gunk build up between the fins? I don't want to indiscriminately throw chemicals at them as I can't be sure if those will do more harm than good. Anyway, the weather is looking better this weekend. I hope you and Penny get to enjoy it. :) Best wishes!

5:51 what are those clip things called ?! I came accross those in my Suzuki Gixxer 155cc ! Those are pretty good things.
Lots of names for them Abhi, "Spire Clips" or "Speed Fasteners" if they have just a split opening to hold the bolt... but if they have a proper thread in one side they're called "Chimney Nuts"...

Hi Dell, did you test the rad cooling fan before you bolted it to the new rad (it really could do with a clean!). On a build like this I would dispense with the old fittings like bolts and spire/captive nut clips and use new ones, probably stainless as the cost is minimal especially, as you like me, carry stock. There is a good chance that the fittings will be on and off a couple of times during the build and having brand new bolts and clips makes the whole thing more enjoyable. Carry on, I'm enjoying the whole strip down and build.
Wise words well said Clive.. things will indeed get taken off and put back on many times before im rolling again... but TBH i just wanted to show that you can indeed use the old fasteners if you're really in a pinch... plus i really am keen to keep the budget tight as a gnats chuff on this build.. the bike owes me less than £2k, and id like to keep it that way if i can.... but not in exchange for integrity of course.. so its all a balance aye.!
Corrosion set in pretty bad on the Bussa Cal. Would that be from the road salt that you have in the UK ? Enjoying your vids as usual. 👌👍
Hi buddy, road salt has certainly played a part in this bike's story, but I think it's worst enemy has just be long term neglect, but it's a great project and it feels good renewing everything that is in such a bad state... have a great weekend buddy!

Are you going to test the fan and the fan switch to make sure they work? Hate for you to do all that wonderful work only for either one or both of them not work.
Rode the bike the when I bought it, did check it then, fan is kicking in just fine mate!

Still working fine buddy, motor stays cool, even idling in summer traffic, fans kick in and out as usual..no ill effects, so it works.. but i have some funky plans for this bike that will require regular fully expanding coolant.! want to keep the expansion tank and make a steam punk feature of it.. coolant glows under UV light, so lots of daft custom opportunities there..

Hey Delboy ! Do you think it's safe to use that chinese ebay radiator? I've done some research on the web and it's full of people who had problems with it. It doesn't cool like the OEM one. People are reporting high unsafe temperatures, leaking ... etc.
Do you have some links to these 'people'..i couldn't find any malignant reports on them at all..!!
had well over 1000 miles on my ZX-7R with the same brand radiator, no issues what so ever..
and look up the price of a factory OEM one, that's even if you can find one after 20 years..!!

I have heard you can make a very effective penetrating/releasing fluid by making a 50/50 mix of acetone and atf.

Del is it worth removing the pair system as many seem to do, while you have access, i have a 2007 model and was thinking as to whether it was something worth doing,
Hi John..This is pretty much the exact same question i get often about the Triumph Air Injection Removal....the PAIR is the Busa equivilant, and in my humble opinion, on my bike, and my intended use, its a complete waste of time on a regular, and unmodified engine.. im sure you know that its just a device to puff air into the exhaust port so it can help vaporous any unburned fuel residue.... its no more then an emission control device and makes no different to the power output, not does it hinder anything in regular street use...i plan to run the factory headers intact, but just with some after market silencers.. the Cat Converter lives in the collector box under the bike, and all that will stay on my bike.... so no mate. i have no plans to touch it, it' not worth bothering with for my project..

I also bought one for my Kawasaki ZX7-R, and it has now done well over 1000 miles, no leaks, no corrosion, and most of all the cooling system works fine, the fans kick in on time every time and no dramas..
I figured that as the "genuine Kawasaki OEM Radiator" was over £400, and also 90 days back order from japan... it was worth a punt to see if it was a great second solution..
Id say that the price alone makes it worth a buy if you truly need one, and also, i ask myself the obvious question,"if you ask Suzuki for a radiator for a 20 year old bike, are they likely to have stock left waiting for you after two decades... NO, obviously not.. so are they actually buying these and slapping on a Suzuki OEM sticker and a 12 month warranty??" id say they probably are..!!!!

Hi Michael, yeah the rad fan is really good.. corroded and a bit worn.. but the bearing is slick and smooth with no play.. and it works in temp..!
Is there a good way to clean a radiator without damaging the fragile vins?

Yeah, if its really badly loaded up with soil like this one is.. you'll need to drop it off the bike, and lay if face down... then soak it from the back face, lost of warm soapy water to loosen and soften the crud... then with a medium flowing hose pipe, try ti rinse out the crud from behind... it works most of the time to get 9-0% of the worst of it out.. any physical agitation will (as im sure you know) flatten over the fins and damage the air flow capability....
