* Yes, enlarge the holes to allow the carabineers to flip.
* Yes, make them just big enough to fit on Silverado's attachment points.
* I like it in blue as well. Also, in gunmetal gray it will show less wear.

It's oxidized aluminum that is rubbing off of unanodized aluminum, aluminum oxidizes when exposed to air (why it doesn't change color as it "tarnishes"). To your point, however: sand paper is made with aluminum oxide grits, buildup in any line will weaken it.
Yes to enlarging the holes. Yes to blue or black anodization. Make the small carabiner a tiny bit bigger. (LOVE your channel, as always)

Well done, as always, sir! I agree that the smaller would be ideal for everyday life, and the larger for tie down. I doubt I would use the base plates for part of the rigging.
I would LOVE to see a mini marlin spike housed in the smaller base plate, as well as in the larger.
I see no issue with enlarging the holes and enlarging the small carabiners. I plan on purchasing the bigger set for paramax anyway. I can't wait until this is available. If I could choose 2 colors, I'd say black and blue.
Looks great. I'd only enlarge one or two holes. That way they don't flip around and be harder to take off, but still have one or two that can be used from the holder.
I'd also enlarge by the 1/8"
Like to see a mini marlinspike that docks into the middle of the small one (similar to the bar add to the large one.)

-I’m 50/50 with the spool hole size. I agree having the ability to turn the carabiner around is useful, but so is the ability to have them somewhat “locked” in for examples like your roof rack. Is there a compromise that can be used? Like one or 2 holes bigger, maybe on the outsides? Idk but I’m torn.
-One question with leaving the spool natural, will it rub the anodizing off the carabiners? I like the look for it either way anyways.
-One solution to the holes being bigger can be an optional silicone “case” or something to protect the edges if used… Just a thought. I love this project 🥂
I would make the small ones bigger for the truck bed hook up points. You could have them powder coated for colors brother. Just my 2 cents worth
I like the blue, personally. I'm good either way on the holes -- I don't see myself leaving them in for a load. I think that making the small ones slightly larger would be nice, but I'm also good where they are. I'm probably going to use the large one for loads and the small one for backpacking/scouting/cycling adventures. I didn't see where to put any details on the engraving. I'm guessing you'll do a follow-up on that. Thanks for the project. I love all of the tools I've purchased from you in the past.

These look great! Anodizing would be perfect, I would do clear. Just to stop the "rub off" of the grey residue from the raw aluminum.

I think red or blue anodized would look good with flat spools staying what they are. I think the small ones being just a touch bigger would be very beneficial too. And the holes being bigger is a toss up it could be nice to have them locked in so they can’t spin but would also be nice to spin the at times too
Back when we were anodizing paintball guns we’d get a “hard anodize” the green (personal favorite) would be much darker and would be way more wear resistant. On the holder.. I don’t think I’d want it to rotate all the way thru, want it to stay in the orientation I put them on the card/holder when I go to take it off the card/holder

I don't have strong opinions on all of your questions, so my opinion is: trust your gut. You're an expert, so don't get overly swayed by the crowd. I just listened to a podcast lamenting the fact that the community survey results were way off, something akin to survivorship/subscription bias. In other words, the super low percentage of those that responded did not represent the community - they just happened to respond, thus skewing the results.
I like the aluminum color. But please make holes bigger and make carabiners bigger to use with hardware in a truck bed.
You should send some to "How Not 2"! It's actually pretty cool, due to the hooks on the carabiner, you are shifting the load towards the spine and away from the gate. This is important since you don't have much of a hook on your gate, so it won't hold any load on that side. Would love to see a drop test.
I actually like the aluminum silver, could you paint it a similar color to mitigate the wearinng issue?
I'd be fine with making the small ones a tad bigger or utility's sake.
Aluminum can be anodized, providing corrosion and some wear resistance, without adding the color. One benefit of color is it shows if the anodized layer wears through.
Personally I don't believe anodizing is important. I do believe that the carabiner should freely rotate in the holes and that their openings should fit a truck bed shackle.

Make a extension hole to attach a soft shackle or opposing line
I played with something similar in my workshop and I found almost all my lines would break or significantly wear when loaded on a radius smaller than the diameter of the rope.
Not very technical, but as a rule of thumb it's served me well for loading lines around corners.
In terms of the coating, irrespective of the colour, a hard anodising (rather than cosmetic) would be worth it given how much abrasion and jostling these will face.
I think you don't need to enlarge the hole. Just after you hook carabinner close it and turn other way and you will endup on the other side. Unless the hole is too tight to fit a spring together through it. I think that "stopper" is great feature. It also prevents the rope to slip
I'm squarely behind not anodising/colouring them at all.
As bare metal, wear would add character. Worn anodised goes from fancy looking to tacky.
Use a figure of eight on a bight to anchor instead of a bowline.

color everything. the carabiners should be the same color as the spool. It just wouldn't look right if the spool is silver and the biner is blue.

The strength has been a big question for me. This helps.
But if the carabiners are weaker then the rope that they are designed for (specifically, weaker than the knots) that seems like a problem. Which seems like it might have been the case in that last test. (But was that the big rope with the small carabiner?)
Same with the unanodized aluminum rubbing into the line - that will weaken the line. Anodized is better.
Which software are you using for modeling?

550 has a working strength of 550. Breaking strength should be 70% higher. Any knot will reduce the strength of a line. Generally the more bends the more the strength is reduced. Also as you mentioned, sharp edges will cut under load. I'd suggest getting it ANSI tested. You also have the challenge of hitting ISO 9001 if you want to suggest use for climbing or saftey work.
I use amstel blue. That's just my choice brother is what I use.

OH! I would definitely slightly taper the Marline spike that comes with this kit...not to a point like your other Marline spike, just a slight taper to a smaller round off in the last inch or two.
