Foam Fabricating a Power Armor Helmet from Fallout

- This build has been on my to-do list for a long time and with the Fallout TV series coming out soon, I thought it would be a great motivator to knock it out. I made a T45d Power Armor Helmet from the video game series Fallout. For this build, I used: 10 mm, 6 mm, 4 mm, and 2 mm EVA foam, 36 mm, 24 mm, 18 mm, 10 mm, and 6 mm EVA dowels, LEDs, battery pack, fencing wire, plastic puck light cover, 2 gas mask hoses, contact cement, super glue, Plasti Dip, spray paint, and some acrylic paints. You may also need the following tools: a Dremel with various bits, a heat gun, a wood burner, and an Exacto knife or box cutter. Here is a video I made for scaling your props to fit you. It says for scaling masks, but the same process and basic concept applies to all builds as long as you know the measurement of the person. In this case, my head is 24 inches around the forehead:

I'd like to see a video where there's no talking but it's sped up 4x & you just blow right through it, like a .50cal hitting a milk jug.

Glad you liked it. It was a bit more involved than I anticipated and was pleasantly surprised with the outcome. Adding the LEDs after the facts probably added to the difficulty 😄
I've never had a chance to play these games but your builds make me want to buid all the props lol. This was really fun to watch!
There is so much cool stuff in the game. It has a 1950 esthetics that took a drastic turn from our history into the future and then dirtied it all up with grime and rust. I could make stuff from it for decades and never run out of inspiration. 😁

This is just a cool build. Didn't realise how detailed these were! Like that the ears have a vault door imagery (cog wheel)!
Fav FO weapon for me is the laser musket!
The power armor sets are pretty epic. This is one of the more basic models, too. Other variants have a lot more extra pits to them.

The full suit is a massive undertaking but would make for an absolute epic cosplay. Glad you liked the build.
Love the build! While all the other groups you mentioned are outstanding for general build tutorials, check out Obscurus Crusade. They are a Warhammer 40K cosplay group. As such, there are many builds of Space Marine armor, both to scale, and to wearer's size. There are also threads about printing templates to scale, wiring for lights and sound, and platform/frame building for the skeleton internals.
Also, while there isn't any info on it, the hoses under the lenses may be fresh air inlets. This would help keep the lenses from fogging up. Anyone who has worn any kind of lensed mask has probably had fogging issues. Channeling how the air enters and exits the helmet is the best way to keep the lenses clear. For costumes, there are fans available. They are typically found in paintball and airsoft supplies.
That would make sense, like a valve release on a respirator. I have seen some of those Warhammer 40k costume builds, and they look extremely difficult. Just the scale and figuring out how to proportion it to both fit and look right 🤯. I'll have to check out Obscurus Crusade. Thanks for the suggestion

It can be. If you are new to foam fabricating, try something small like a mask or a knife, then work you way up. It's like any other skill, you get better with practice.

You did a good job on this one and I'd love to see a full suit, but I understand the amount of work that goes into it and how difficult storage would be.
😄 I would love to build a full set someday. It would also be cool to make the rack that they have in the game for you to work on them. Maybe down the road if I get a larger workspace, I can make this dreambuild come true.

Man I made the whole suit for my son for Halloween and I could have used this. I had to start with some pepakura pieces.
Sounds like your son had the most epic Halloween costume ever. I've never gone the pepakura route, always seemed like a lot more parts than necessary. It's probably a lot more accurate than my hand-made patterns, though.

The base is a very similar shape. That would make for an interesting mashup of storylines.

Looks great!! I'm actually working on a T-51 Power armor cosplay from Fallout 4/76 style so Im glad to see more power armor cosplays even if its just a helmet. It's difficult to find that balance of precise and to the point and detailed complete walkthroughs. I am a teacher at a middle school by day and do the RUclips stuff at night. If I had more time in the day, I could make different cuts for people's preferences. I will try to give more instructions when possible

Is possible to do it with cardboard?
Probably not with my template. It would need to be divided up differently to account for the lack of flexibility in cardboard. You could try, but I highly doubt it would turn out like mine out of foam
Hey, question, at 6:14 you put a piece of foam onto the eye piece, where is that on the template?
It was too small to write on, so if you look at page 4 before cutting out, it says "inside eye side piece". That is the bit I am adding. The shape changed a little in the final template version as I had to adjust how the lens would lay on that piece

It is a tall order, literally 😄. It is a dream build for the future. I have a couple cosplays I have already bought materials that I need to do first. Maybe if this gets more interest and people share it, I can move it up the to-do list
