Hey Doug, "there must be a better way....?" - have you thought of having a dry old blunt "sacrificial" chain in place to protect the bar groove and end sprocket from the powder coat? Then remove (let gravity do its thing) before baking. Clean off the chain between powder coatings. Great video, great idea and great team work 👏
Nice work Doug, when I did conformal coating in electronics, I used a latex rubber liquid material to mask the appropriate areas some were quite detailed, after coating was completed the latex just pulled off and left a clean surface. This might be a masking option for you to consider. As always your work is original, detailed and well done. Just watched the completion on Adam’s channel they do stand out. 😀👍👍👍
To cover the sprocket end better, why not cut pieces of the thin tape you run around the edge - to fit into the spaces between the sprocket and then run the tape around the edge over the top of it. I think the additional small pieces between the sprockets will eliminate you having to clean out so much overspray.

Excellent work, Doug. I previously worked for a powder coating company until accepting an offer to a new organization at the end of 2023. We did some cool powder coatings on car chassis, wheels, welded exterior stairs, etc. Yours is a good idea, and yes, I know it is expensive. Have you considered NIC Industries Cerakote? It is a durable finish as well, and self lubricating so anything that allows the chain to run smoother can't be a bad idea. I do not know how it would respond to a laser. They also have a clear cerakote that would further protect any metal that was exposed after a laser was done to it.
I don't know anything about powder coating so it was a very interesting video, would some type of food grade grease work for the sprocket to keep the paint from sticking. It would probably melt off in the oven. Not sure if would make a bigger mess or not.

Adam talked about using it on a retired chainsaw...that's a pretty good idea for a conversation piece. All that said, it is a real cool looking bar when done No denying that!
Doug… are you not flipping your bar to even out the wear? I can’t recall ever seeing your logo inverted, and it should spend 50% of it’s life with the lettering on the bar upside down. 👍

For protecting the end of the bar with the teeth, try Plumber's Putty. Flexible and easy to remove.

Do you think some kind of modeling clay would work to seal up wont you don't want to spray ? Should just flake off when your done
