I had a '95 ZJ for 19 years and over 300,000 miles, and never had the head off the 4.0L ! But..the cracked exhaust manifold was replaced once with an OEM, which also cracked, Then with a "bellows" type expanding manifold, which robbed power. I then tried a Banks Engineering unit, which worked great and produced good power increase...until it cracked. Finally I tried a Borla, which sounded great, and I could feel the power increase! All was well again...until the old ZJ was hit from behind by a Peterbuilt and turned into an accordion. But the Borla was a great choice and lasted longer than any others. I sure wish I'd had a video like yours to watch b4 I did this the first time! Nice job, and entertaining too!
when i did my manifold i didnt have the alingment dowels for the intake seated properly so when the bolts were tight there was a gap between the intake and head. First time i fired it it reved to probably 8000 rpm lol.

Thank you for this How To. I found it helped (very much) to have a helper (my girlfriend) for grabbing dropped bolts & holding the intake manifold while we maneuvered the header & gasket in & out. We left the intake manifold mostly together, only removing the air intake duct.
throttle body can stay on and you only have to tag 4 injector plugs because no 1 and no 6 can not get mixed up and tps and every other plug is different and can not be mixed at all so no need for them to tagged at all , and underneath the last 3 inlet manifold bottom bolts can be wound in 1 thread when putting it all back together before putting inlet manifold in place and you can put inlet manifold in place over the 2 mounting /positioning studs and put a top bolt in place on any top position and then you can get the bottom done up easy without having to line up the 3 impossible to see holes in head to thread bolt in
Anyone else worried about engine fire from the damaged flexy line to the fuel rail? Hope it was just my eyes but may need to get that changed if you didn't already 👍
It is a good idea to put a rag or a shop towel into the throttle body throat or the manifold opening when you have the air cleaner off. Bolts, nuts, pistachios have a way of falling in and if you don't see them, they will get ingested into the engine.
1:41 NEED to loosen the nut that holds the power steering pulley and locks it in place, it’s on the front. It needs to be loose before you can loosen the belt.!.

A few hour job! a very common repair on the in line 6.... The header's all or most of them Break, crack... I welded mine.. I've Replaced 4 header's on customer's cars, mostly on the Grand Cherokee Vehicles!
Before getting into this I hope you did this the right way by installing the intake first then the exhaust so you don’t have the clearance issues getting to those couple bolts on the intake if you do the exhaust first as most will do..
Will this cause a big drop in mpg? I bought a 4.0 97 TJ and I know mpg isn't great to begin with but I only get around 200 miles a tank. I was told it has a bad exhaust manifold gasket when I bought it

So this may seem like a stupid question coming from someone who's not very mechanically inclined.....but was that a header? Or was it just a regular plain old exhaust manifold? By the way, I enjoyed watching your video.
There should be like 7 bolts and 2 studs on the end. I just bought an exhaust hardware kit, and that's what I got. The two studs hold the exhaust on, and the bolts hold both the intake and the exhaust on. That was very common on inlines in the 60's. Some had these little 3/4 washer clips things that also held it all together.
And to think I could buy a ~98 Cherokee from my coworker for $600, this being the main thing that needs to be fixed hopefully 👀 U[date: I ended up buying it and my thoughts when you started it up afterwards were “that’s so quiet”

Pro Tip: After removing a carb or throttle body, tape over the opening so screws and little things don't accidentally fall into the engine.

My favorite part about changing the manifold gasket in my Comanche was pulling the head to drill the broken stud in the back.

My zjs tensioner was in the same spot as yours and I broke all my bolts on my manifold they were that stuck and rusted
I'm getting ready to do a head gasket. I ordered new manifold bolts to save myself the trouble.

Hey folks...When welding the header....clamp it to a true straight edge. Keeps it from warping from heating/cooling.
Before getting into this I hope you did this the right way by installing the intake first then the exhaust so you don’t have the clearance issues getting to those couple bolts on the intake if you do the exhaust first as most will do..
The intake is supposed to go on first? So you put the intake on and then the 2 nuts on the end to keep the exhaust in place?
No mentions of how easy manifold bolts break off in the block.

Definitely, if it’s this bad and throws off your readings to your oxygen sensor.

jeepmansopinion I think it was a cheap summit brand. Not 100% but when I was looking there were a few cheaper ones. I would stay away from those.
It’s a lead packed gasket for your exhaust. Everyone I’ve ever seen looks the same.

I didn't realize only two bolts hold on the exhaust - I thought it had at least 12 (2 for each valve port)!
