I love the video and the design, building it for the first time. I was hoping you could give some advice. I am using liquid modelling paste for the joins however after application and sanding it seems to be smoother than the rest of the part and it is clearly visible after painting.

I am wondering however, what would dimensions be of your templates if I were to create a foam costume for my 4 year old son who is a MASSIVE Star Wars fan? I of course would purchase your templates but would be very interested in what measurements I would need to change to accommodate my son, his size etc. Thank you in advance!
By a 3D model for the armor, use Pepakura modeler to create a papercraft template for the armor from that 3D file, that’s one of the best ways to make templates, Tristan makes his by tracing on top of a model and then builds the templates, it’s very time consuming for a suit of armor few people like

If not, when do you expect to have it out? (We are trying to make these for Halloween and want to make sure we have time to spend on all the detail)

I'm not sure exactly, but with a 4x1 meter sheet of 8mm foam, a 2x1 meter sheet of 5mm foam and a 1x1 meter sheet of every other thicknesses specified on the templates, you should have more than enough. I hope this helps!
I'm going to print out the template but am nowhere near the same size as you, please could you tell me how tall are you so I could size it down accordingly
I recently made an Arc Trooper helmet using the phase 2 clone trooper helmet with the phase 1 fin and a variation of the right site ear piece for the range finder. I am very happy with the result and I recommend to do this if you want an Arc Trooper helmet. :)
These templates are for sale as I put a lot of work into them and the tutorial videos. Some other makers offer some free templates (Much Props, Andrew DFT, Ryzer) you can look into that.
I love when people have such a creative hobby, especially when it's done by such a young man...what you are doing and making is brilliant!

Yes! A project like this can take anywhere from 60 to 120 hours depending on your skill level and perfectionism.

It's hard to say. Maybe around 50 to 60 hours for the whole armor. This will change with your experience level

Unfortunately no. I made them from scratch really quickly for a Comiccon so I never got around to making templates for them.

I don't buy 20mm foam. I simply glue 2 sheets of 10mm foam together.
