I just made a couple of these today for my old Craftsman 113 table saw. the original metal ones were so thin even hardboard was too thick to make a good one. I used your technique of cutting a thin board. When I set my table saw fence to 3/16" it seemed to make the right thickness. have to be careful cutting it, however, if you're using the stock insert since it's wider than the blade. there is a chance if you're not careful that the board could dip lower when it reaches that point and kick it back at you. Once i made one I used that to make another for my dado stack. Thanks for the tip!
Instead of sawing wood, you can use hardboard. Granted the harboard I used was 50 years old from a wall we removed in the half bath. It is thin enough and my craftsman saw has only one screw so I did epoxy a narrow piece of maple on the back as extra pressure to the sides so it holds it down. You can also make one out of plexiglass. I did that for my dado blade.
You could always add some polyurethane to it give me a little bit of strength then just sand it smooth up to an 800 grit .. that's what I did with mine anyway and it works out good are the any Flex to it I use 1/8" plywood
That's a good idea. I'm thinking about making some out of polycarbonate as well, but just keep forgetting to pick some sheets up when I'm at the store.

Good plan. Easier than my original idea of thicker material with a rabbet on the sides.
Why not use aluminum?
I see plexiglass as an idea below.... DO NOT use plexiglass. It shatters....use Lexan instead. It does not shatter.
