Estarossa can reflect physical damage but not magic damage. That's what cut him, the magical part of the attack.
He didn't physically increase in size at that point. Showing him that size was more a representation of how powerful he is. Kinda like how King in One Punch Man is always shown as a gigantic menacing being to characters who are actually larger than him. It is simply to show the difference in power. At that point, Escanor's power was insurmountable to Estarossa. So in comparison, Estarossa saw him as a larger force as seen by how big Escanor looks at the end.

what happened: full counter has to be actively used, it isn't a reflex or triggered by an attack. Escanor swings so fast at the end that Estarossa doesn't know there's an attack to deflect.

Gowther must have had a plan when he transferred Mael's power into a human. It makes sense that Estarossa's story is that he couldn't kill a fly and had no power because it was robbed from him, so that any trace of evidence of having holy power is erased. It just doesn't make sense as of now that Sunshine isn't kept somewhere else, it could've been a Goddess Amber too, or another angel to replace Mael. But we just have to wait and see.
