Bro, i had a 95 xr600r that ran perfect when i bought it, and the next day it would not start. Worked on it for a week, then took it to a shop, and they couldnt figure it out either. What finally fixed it was replacing ALL the wiring front to back. Sometimes you just have to go for broke and replace old wiring!
You can use a lawnmower coil if you want, I used one from a Kawersaki lawnmower for a Triumph Thunderbird, that was 6 years ago and its still working awesomely 👌 😅 oh yeah my 85 Honda had the different year crank sensor, and it was supposed to have an offset type, I have no idea how that works when it must have been 20° different, and all the rest of the motor crankcase wise, looked the same.
All good working parts magically quit working when bolted on this bike? Electricity can be a fickle bitch. CR250r ignitions will bolt on as well. Raise the rev limiter and rev faster. I used a 91 250 ignition for a bit on mine
Dude quit complaining you know what you were buying so who cares if it starts you also claimed you were going to rebuild it restore it and don't talk to the 500 that way respect your elders (The CR500 demands RESPECT AND IF AND WHEN YOU DON'T YOU SOON WILL UNDERSTAND)
Check continuity between the stator plate, cylinder head and coil mounting bolt. If you don't have ground continuity between all 3 you'll have no spark. Given that youve tried swapping in all the replacement parts, my theory is that the only ground between the engine and the frame was through the cylinder head mount to the frame. When they pulled the mount doing the top end, they broke the last ground between the engine and the frame and thus the coil.
I would most likely look into the wiring. For the year that it is it could have a broke wire from the inside and it can’t be seen. You may have to get a better multimeter and test the wiring and see if you have a open contact somewhere in the harness

Brother you have lost conductivity between the stator to the case to the cylinder to the frame. I had one not long ago so a similar thing after the cases were painted. Good luck she deserves to have second life

It’s a ground loop issue.just replace all of the electrical system with good quality stuff. If you have one that runs,use all of it and kill switch. Then when it has spark, change one part at a time to find what is bad. This way it doesn’t cost you alot of money just time. Good luck brother
Check continuity across the spark plug wire and every other wire involved with ignition system. Could be a wire broken internally, which would explain the bike suddenly not running after the rebuild. I've seen this in my field of work. It's a lot harder to diagnose when the wires are buried in the ground lol
Expectations with old bikes can be killer! I just bought a too-good-to-be-true 1988 RM250 that violently pops in and out of 2nd gear. Keeps it interesting at least.
Hey man if you don’t have a power probe you definitely need to get one , you can send ground or voltage where you need it , good luck brother I know you’ll get it
If you've tried known working (and compatible) components it's probably in the wiring. Obviously ground is a good place to look but I think that's unlikely since you've swapped components so much. Make sure the connectors aren't stretched open too far. This could result in testing fine but not actually making contact. And verify spark plug boot isn't out of resistance value spec. I assumed one was good and pulled my hair out. Coincidentally my meter was giving bad readings and I had done the same thing basically. Swapped out literally every part except the spark plug boot. Parts store happened to be out or I would have replaced that when I replaced coil. Which was my first guess

Try kicking it with the kicker. Ive tried spinning my 500 with a drill and for some reason you couldnt see spark but kicking it with a kicker itd spark. Cant explain it. Just figured id toss it out there for something to try.
My advise as working on cars 40 years. I see you trying parts but you’re not diagnosing the problem with the electrical. I would test the stator, coil, CDI, all wires to make sure they work and this where you will find your problem without wasting all that time on trying so many different parts. Check the grounds first always when it comes to electrical
Found a 125 Hodka combat wombat in the metal pile at the dump. Someone took it spart as i was dumping my load i saw the roller (frame wheels forks handlebars with 3 older snow mobile's on top of it. Sleds were so heavy.I asked a employee to give me a hand. He was pretty negative about. Dude im on a mission.15-20 min later. Found everything but air box boot.all it needed was crank bearings. Sadly. Some asshole who used to be a friend stole it from my garage.
85, or 86, 85 had issues with the ignition, hate to say it, buy all lectric components, not that much, that should get you going. Ebay is your friend. 😎👍

This sounds crazy but put the cdi unit in the oven at 250 degrees with the door cracked for about an hour. Put the unit close to the door. Cdis wwill fail from slight moistire. Not really any parts to just burn out. Moisture is a demon.
I’m in the process of rebuilding a yz125 and lemme tell you either the person who rode that bike is a god who never crashed or rubbed boots on the frame, it’s the most durable paint in the world, or it’s been repainted/rebuilt at some point

Would it not be worth checking the kill switch cable itself isn't shorted? I know next to nothing about vehicle electrics but would check that given there's no other obvious problem.
Your video wasn't clear if you also swapped the flywheel....... Meaning the magnet might be weak if you did swap the flywheel disregard this ... Next thing I would be looking at is making sure everything is grounded properly
One other thing I would like to state is that I had a 1984 CR 500 with what I call a thumbnail coil....... The bike was hard starting...... I swapped the coil with a KX80 coil I had laying around and wouldn't you know....... Like started much easier........ Also I had tranny problems with that bike........ Come to find out it had three dog engagement on the gears in the early 500s....... I swapped a tranny for a for a dog engagement which came in the later 500......... Solved all the tranny problems
You will get there. Some times you just need to walk away, and come back with a fresh pair of eyes. Can't believe someone would throw it away. In the UK, they have always been worth good money.
You've tried working parts so i would check grounds and all wires / connectors for breaks or corrosion etc.. did you change flywheel ? or swap in others?? Make sure where you touch spark plug it grounds to rest of ignition grounds too... easy to not get a good test if the plug is not making a good contact.... i'd clean and put a good ground to plug to eliminate that ..
I had a grounding issue like that. In my case I cerakoted the engine cases, and didn’t clean off the paint where the stator plate grounds to the case. Good luck!

Strip the lume and separate all the wiring
Try disconnecting the kill switch it got oil in it?
So it was not saved From the scrap yard. the guy knew it had value
Make sure the vin is clean and the frame is straight an free of cracks before diving in too far

Check the flywheel for a broken key way or fly wheel has a weak magnetism . Or crank shaft is broken.

I’ve heard of slip ON mufflers. Now I’ve seen slip OFF mufflers.

Check the engine kill switch circuit make sure it isnt shorted to itself.
Have you used a good known flywheel just incase its the wrong one
