Instead of making a mould of the hat, I'd make a mould of my head. Put plaster in a bag. Put the bag on your head. Massage it to correct any thin spots. Use a hair tie to close off the bag. Watch some RUclips. After it dries, you might then flip it and use it to make a positive mould of your head. But, you can probably just use it as is depending how thick you plan to make the armour.
the fact that you even know about the bike lock incident gives me a good idea of where you sit on the pct, that was barely reported on, that being said you should make one one to fit a beanie so those fence sitters can be safe ; )
They sell thin plastic bump helmet inserts that go in a cap. I Think building off of one of those would be easier for people who don't want to make a mold.
Bro why didn't ya just resin the cap.. Blow up a balloon put the cap on it.. Water base resin it.. Put it in a spray pot canister apply a bit of pressure to take bubbles out.. And presto ya got a skull cap insert some extra padding for comfort.. Having to wear it backward so ya able to see what's coming down maybe use a Bennie instead.. ALL GO0D.......
