I would run another UD60, or a Currie 60, I wouldn't go to an 80 on a 2dr w/ 42s and a Hemi. Driving on it would have destroyed the 60, or the 80, in either case. You already know that 60 was plenty strong and gives much better clearance than dragging an 80 through things instead of over things. An 80 on 42s is the same as a 60 on 40s. On every rig, something is the fuse.

The fact that your jeep held up to all that abuse , with all the damage inside is absolutely AMAZING ! Bit i still vote for the 80 , it will give you the extra piece of mind .. but wow Hats Off to dana for building such a stout product …

I'm willing to bet you'll get at least another 2 years out of that. I wouldn't worry. The continued driving after knowing something was wrong is what really caused the issue here. You're gonna end up in the same situation with a UD80 if you NEED to drive it still because it's your job. (Which i do also understand)
Dana 80 for sure..know way I’d do that work and not upgrade at the same time. There are tons of 2 door jeeps on 42’s running the toughest trails in the nation on 14bolts and Sterlings and the D80 ain’t no bigger. Dragging the housing once in awhile is more than fine with me to get them big axle shafts and 11.25 ring gear!
A good machine shop should be able to weld in the grooves and weld the crack and machine it back into tolerance! My buddy does field repair and shop work for Cat and the stuff that he and the others repair is unreal!
Put it back together with the new parts and wheel on. You're going to have to completely build a new axle anyways. Do what you've gotta do and build the new axle with all new parts!
I have a problem putting brand new stuff in something that is no good. It held up great but time to replace. That said we do what we have to to get a job done. Finding a dana 60 housing to put the parts in and take off welded parts and put on the other one .. might put you over your time. if it did again do what you have to pray it works out.. It’s not ideal, but we didn’t have the time. We have to work contrary to popular belief. It’ll hold until it doesn’t then we will tear it down and put a new axle in. We have several other jeeps to drive so this one doesn’t have to be used unless we wanted to use it.
After all the hard time you gave Kevin now you’re gonna do an 80. personally I think it’s a great idea. It’s worth a little bit of sacrifice unfortunately they are worth a lot of money.😮

I like the fact you get more outlets, but the biggest thing is how the battery is made. at least the first generation Jackery I don’t know about the new one they are lithium ion, batteries,and Bluetti uses lithium iron phosphate, batteries the differences lithium ion batteries have a 300 charge lifespan and they drop to 80% whereas the iron phosphate batteries have a lifespan of 3500 charges before dropping to 80% capacity, also less likely to catch fire that’s why planes switched to that kind of battery and more environmentally friendly recycling. I put them on after jeep beach and have been impressed with how they handle on the road and off road. I’ve done Windrock, and Black Mountain ORV and have had an easier time than most. Tires are only a small portion of an overall rig, it takes more than just tires to get you over tough obstacles.
dana 80 , dana 70 or dana 60 all run same size shaft so just run a 60 since the axle shaft is probably what killed everything else. get the best shafts you can get.
WHY would it be down for a while. 161K subscribers, sponsors and getting bigger. Money is rolling in, just order the 80 and have it shipped to your next destination, and then have a local shop do the install while you make a video to support them and likely get a little discount, and done. Lol 😃
This is why we don't run stuff with known issues until it's fixed...... just saying. BTW your eaton e locker survived 2 years because it was the old design. Luckily the new one appears to be the old design also. You are lucky it's not the newer design. It wouldn't last if it was.
@offroadnchill long story short... The Dana 60 eaton e locker locking gear teeth are too small and sheer off quickly. The new design came out a couple years ago to remedy the complaints of the slip before engagement like your design. The actual teeth ended up being smaller than those found on dana 30 lunch box lockers. Add 39+ inch tires, and these lockers die quickly. We had 6 failures within 6 months of installation. Unfortunately eaton refused to acknowledge the problem and most of us ended up eating the cost and switched to arb. On a side note another big issue with these lockers is combined with 40 spline shafts they tended to spin the bearing on the carrier and spit the shims out.... That being said, Arb has some of the same issues with the 40 spline shafts.

I'd go back with another ultimate 60. The ground clearance between that and an 80 is a lot. And like you said it lasted 2 years of hard use.

I would assume they do that because parts are either hard to come by or extremely expensive.

Dana 80 and mechanical locker. Those electrical and air lockers suck they are unreliable. I roll a rear Lincoln locker and love it locked 24-7. Lol

It’s not just replacing the housing, it’s new brackets, truss, etc that will have to be redone.
