Thank you for the details. I'm having similar issues with my BN1 and need to troubleshoot as you have. I also think there may be a grounding issue as other electicals are being weird. Condensors keep going out.
Hello Geoff, I had the devil's own job getting my overdrive to work properly and went through several solenoids in the process so I feel your pain. Like you I have the original relays, shorted the speed switch and replaced the gear selector switch because of an oil leak (I still have it and may go back to it now I have seen what you did). It was solved when I watched a video on setting the level arm that the solenoid moves to make sure that the movement is 0.7mm. It was suggested that the method of using a drill bit to set the lever arm isn't accurate enough. I bought a dial gauge and set it to ensure a 0.7mm movement and have now done 1200 miles with a perfectly working overdrive. There is a post on the AH Exp website that follows the whole process in case you have a repeat of the issue.
