I’ve been using embroidery vinyl for almost 4 years and I find a seam ripper helps cut most of it super close to the tack down. Especially the thinner canvas vinyls.
I use vinyl almost exclusively in my applique designs for about 6 years. It holds up well to washing and dries well on a low or medium heat. If you dry it in a hot dryer It can damage it. I even use on my hooded towels. I sometimes use a seam ripper to cut it but most of the time I use my double curved long scissors. I would love to see you make some hooded towels with peeker designs. Those and my reading pillows are my best sellers. Keep up the great work!

you should get one of those large tape dispensers for the masking tape. I use one in my business and its a lifesaver! I got the one with the three rolls and put my 2" wide packing tape on two of the rolls and my 1" masking tape on the other and it tears very well and I can grab for more so easily. I would highly recommend it for the tape you use to seal the rolls. I believe its called Tach-It but its a Multi-Roll Tape Dispenser

If you choose a color for your tack down stitches that is not used elsewhere in the design and have it do that color first you might be able to get all the letter placements in one go.

She has the explore air 2 in mint. It’s a great machine. Cricut has 3 now- the explore air 2, the maker, and the Joy. Unless you’re going to want to cut heavier materials like leather and balsa wood (the Maker does that), the Explore is your best choice. I love mine. It really has been a good investment.

Not necessarily. Puckering usually happens because the t-shirt was over-stretched during the embroidery stage. If you stretch your shirt with this stuff, you'll still have puckering.
Transfer paper? For embroidery you just peel the carrier off the glitter HTV and lay it down like you would fabric. The cool thing is you don’t have to trim with scissors. After the satin stitch you can just rip it carefully away. Then Give it a good press after you are finished.

I love that you are trying to cut down on the odor, but we are extremely sensitive to chemicals and artificial scents, so you might want to just put a disclaimer and not put the Febreeze on it yourself...I would probably not be able to handle it. Just a thought!

What if make three copies of the first run...do you think it would create perforations and make the vinyl trimming easier ?

You try doing double hooping. I mean do applique in one hoop and name applique / embroidery in the 2nd hoop. 4x4 inch seems small for 4T.
