How I Remove Rust on a Sword (or Other Metal Surface)

The best way to deal with rust is of course to prevent it in the first place, but here is what I do to get rid of it when it does happen. I'm not a metalworker, so it's not expert advice, but this quick and easy method works well for me and restores the steel back to its original, shiny condition.

As a machinist on a budget I'm often buying used or neglected tools, and with precision tools you often don't want to take an abrasive or cutting tool to the surfaces. Some other good ways I've found to remove rust are vinegar, or electrolysis. You can also use vinegar for removing borate flux residue, vinegar is honestly one of the most surprisingly useful things.

I came here wanting to learn how to remove rust from a sword pommel, and this guy is doing just that on the same sword I have. I'll be doing this tomorrow for sure. I also recognize that name from some sword sparring videos I do believe.
Speaking as a metalsmith, that is basically how I would do this as well. Blades I would probably still do by hand, but something that size and shape I would definately use my flexshaft.
Very cool. I always cleaned my weapons by hand, and not only would your hands get quite dirty, it took a long time and you would always scratch the metal here and there. I never even considered a rotory power tool like this to be a serious option, but with the correct tip it can get the job done.

Flitz is pretty remarkable. Safe, non-toxic - even leaves something of a protective coating.
I recently renewed an antique gold-plated pocket watch full hunter case. Incredible! I never imagined such good results. A little bit goes a long way, and they advise to not let it dry.

For rust, you'll want to use an acid to remove it. You could could probably avoid the whole polishing process by using an oxalic acid based compound (i.e. *liquid* barkeeper's friend, but may not be strong enough), although you wouldn't polish out any scratches or pits caused by the rust or other use. Ideally you'll wanna soak it in a strong oxalic or [20/80] to [50/50] muriatic/water solution, wipe/rinse it off, and you're done - depending on the surface/finish of what you're removing the rust from. Just keep it away from salts (to include sweat) and other alkaline stuff. Various oxalic acid or buffered acid solutions are used to remove rust from surfaces like concrete, vinyl siding, brick, stone, etc... applications & solution/mix vary by surface. The industry you're looking for is: Power Washing (Professional). This is all based on acid-alkaline chemical reactions.

Another, simpler way is to use 3M green sanding pads. It works very well for light amounts of rust. For very heavy amounts of rust, I have used naval jelly. Note that the stuff is very caustic, so handle very carefully, and you will see pitting as the rust is removed...but there's nothing to be done for that, as the pitting is where rust had penetrated. Also, once something rusts, it's more prone to rust again, so your best strategy is preventative - I've used gun oil, but I have heard good things about Renaissance Wax.
Naval Jelly isn't caustic, it's acidic. It's phosphoric acid.

I've just used some oil and a fine (not metal) pot scrubber and it seems to work. I dunno about metal with a mirror finish, but it works fine on satin finish steel.

Can use toothpaste it’s a similar grit as that flitz he’s using.
Steel wool or red scotchbrite will knock rust off real quick too. It'll leave a duller finish than a polishing wheel will, but if there's alot to clean it works good. 000 steel wool is very fine and will buff steel to an extent
Extra tip. Have a rough sanding stone or wire brush and run the cotton dremal head against that when it becomes too blackened and polished. That way you're back to a clean abrasive surface to polish with. It really cuts time in half and saves on the amount of heads you go through.

I like doing it by hand, but hey, I'm not a collector and I don't have a lot of swords, so I guess that makes it easier for me. Normally, after using a sword (or taking it to a reenactment event) I clean them well with alcohol, to remove dampness and grease, and then I oil it.
As for polishing compound, a friend of mine who has a chemistry degree and worked several years at a sandpaper and polishing stuff factory, he told me to get the cheapest cream I could from a pharmacy and mix it with regular white talcum powder. Using it would be the same as using the finest kind of Auto Polish. Been working great for me.

Why did I never think of this... I have been soaking the rust in WD-40 for like half an hour and then rubbed it off with abrasives by hand, hahaha, it also works extremely well but takes a looong time and tires your fingers.
A few things to consider Damiaan:
1. WD-40 is slightly corrosive on metal, so it's not the best thing to use, especially for antiques.
2. It's best to consult a professional when it comes to restoring something like a civil war-era sword.
3. While expensive, having something ferrous (containing iron) chrome plated will prevent the need to clean and maintain the shine of antiques. (The thicker the plating is, the more durable the piece will be, but only to a certain extent).

Thank you for informing me about that, I am a little confused though since I always was led to believe WD-40 was supposed to protect against rust, neutralize acids and seal the surface and prevent corrosion. It even says so on the canister itself. I have already dug out my power tools and will be using them from now on, but I would like to know what in it exactly is corrosive since the internet has not given me answers so far.

A little surface rust, not to bad. To make it easier to clean up the spatter, hold the piece in a box and then polish. Toss the box afterwards. Sort of like a disposable paint booth. I would also use masking/painter's tape on the grip.
I love rust, it gives character to the object. I made a gun carriage for an antique barrel, and painted it with salt water and left it for two years to rust. It looks great.

If you found something that is basically made of rust (anything that was left laying in open air + occasional rain).
You can put it in Vinegar bath and heat the bath itself, then you will need any cloth to wipe the rust off and get clean metal.

Man, you really do need a workshop of some sort.
I use Renaissance Wax to preserve vintage slide rules. You only have to really be careful with rules with painted scales, because the solvent in the wax may soften or even remove the paint.
wd-40 and steel wool has been working for me but im doing it as a prep to clean away at least 30 years of rust which thankfully havnt full pitted but only blackend the steel giving it a really nice look actually, itll take me more or less a few weeks of hand scrubbing to get it cleaned to finish then i can slowly work on carving into the blade as a gift for a runic sword

SC Johnson Wax also works very well. It is cheaper.
If you want to polish you can use the leather strop belts and buffing compound on your Ken Onion Work sharp. It is a mini belt sander/buffer

Only drawback is the strong petroleum odor, and it's a good idea to wear gloves.

For light surface rust like that check out rustoleum's rust reformer. It's an acid gel that you let sit for 10 minutes then rinse of with water (I know that sounds counter intuitive but it works well if you oil it quickly)
For my guns I use amsoil mp spray, it's nice in that you can spray the crap out of something and not worry about the oil collecting dust in the action like WD-40 and others can. I neglected a hi point (can you really ever neglect one though?) by leaving it in the trunk for a summer with the trunk shotgun. Trunk shotgun gets a thorough cleaning and respraying every 6months and was rust free, poor hi point not so much.

Refined coconut oil also works very well for preventing rust. Especially if you heat the metal and season it like a cast iron frying pan.

Would you recommend this for the blade itself? I have some spots of surface rust as my sword was shipped in the scabbard and removing rust by hand is tedious, however I fear that a rotary tool could leave an irregular mark on the mirror polish due to the removal of metal compared to its surrounding area.

What rpm do you use on the dremel? I've been going through and restoring some of my grandfather's old knives and i use the same method just doesn't seem to work as well. (though it did work great on his old KABAR)

Hm. Many of my historic/antique swords, like my Wilkinson British Army swords have delicate engraving. I would NEVER use a dremel and sander. Perhaps a dremel buffing wheel with Flitz -- that's the most I would ever go.
You can also try chemical attacks like vinegar or Naval Jelly or Loctite rust (all good) or EvapoRust (better) and then use a buffing wheel with very light compound to remove the black residue that the rust has been converted to. This residue grips the blade less than its previous incarnation (rust) did.
Rennaissance wax, as stated, is very good stuff. Pricey, but good. Use a tiny amount. (Try to show your swords rather than stow your swords -- this keeps them out of their scabbards which is where the moisture gets trapped and creates rust. But then you have to keep track of where the scabbards are...)
If you are removing a LOT of rust and black weathering from a not-super-valuable surface like a steel scabbard then use a brass wire wheel followed by a buffing wheel or you can use the EXCELLENT Schlefffix rust erasers which come in course, medium, fine. (I rec medium for most applications). They are available on amazon under the English name Sandflex -- they are cheap and terrific. THey work like a Mr Clean Eraser works on dirt on a tile surface -- very satisfying and cathartic.

Autosol is the best polish out there. i know many car restorers that swear by it. safe for chrome plated stuff too.
Cola and 0000 steel wool will work as well. I normally step sandpaper up to 1000 or 2000 grit then onto the buffing wheel. Then again I've neglected a lot of knives I've made.

What about if it's a black, oxidized finish metal surface? Like the one we get from _bluing_ ? We can't use this method or we would get silvery, polished "stains" on the black surface...
