I would have taken a high density foam route, cut it to the profile needed, then using a spacebag and a vacuum will allow you to pack it nice and tight and keep it light without loosing so much room
I did something that works for me that takes up way less vertical space. there is also the DreamCase which is made for the Model S, for those that just want to buy something
Might want to put some fabric sheet under the frame where it meets the back of the seats to prevent any rubbing/damage. Even though it looks like there is fabric already.
Not a lot of head room left after you put in the frame and the mattress. I still have to come up with something comfortable for my '98 Volvo V70, but I can eliminate the frame, as I can fold my seats level, so I just have to make up something to prop up the mattress at the rear passenger legroom. I slept on a thin blanket this year during the Slovak Volvo Club meeting, and it was far from optimal :D
Excellent project. You should see if you can integrate some drawers into the base. It’s always handy to have equipment storage when you’re away camping.

Can you share the exact size of the custom mattress?

How much room was there height wise where you feet end up between the trunk and the top of the mattress?
Tell me more about this custom mattress..

Not a whole load of room for feet?
Mmmm my plan to own a Tesla is gaining ground. Tick ... mortgage payments gone ! Wonder what a model X would be like for sleeping.
Wait until real car makers start making electric if you can.

Nice work! Checkout the “80/20” extruded aluminum system if you want to make it in metal. How’s the S holding for you?
Here is a solution to not having to carry that frame, and actually allow your feet to fit in there.
How do your feet fit under the rear windscreen?
I´m sure the back windows will grow damp of his feet rather soon
