Mercury Optimax Pro XS 250 - Lower Crankshaft Seal and Powerhead Gasket Replacement

Hello Viewer! In this video we continue to dig deeper on our hurting 2009 Merucry Optimax ProXS 250. After the serpentine belt had been eaten by the motor, it had worked it's way through the motor and trashed the lower crankshaft seal. To replace the seals, we needed to pull the powerhead. We also found the powerhead gasket to be leaking so of course we replaced it at the same time. This is a r...

Using an automotive rotisserie we've managed to get the hull upside down which is going to be so much better for me having to sand out all the osmosis blistering and stress cracking in the gel coat. Flipping a bass boat hull has a lot of interesting challenges compared to flipping a car, as there is nowhere to really grab on to the bow, other than the bow eye. Thanks for watching and commenting. Mercury uses the serial number off your motor to identify the correct parts for your motor they do not use the year .Also they supersede the numbers very often so a number we put up in the video may not be current for that part now.
Awesome video! Need an update video with this thing ripping down the lake
What a massive job!! I’m extending my aluminum hull by 4ft. Got the transom off and found the same sealant tape… Do you know where I can buy the sealant tape in between of the aluminum sheets??? Can’t find it anywhere?!? Many thanks!!
Your best bet would be to replace it with a more modern urethane product like 3M 5200
How do bleed your oil pump on your optimax
You can either take it to a dealer and have them hook up a diagnostic tool and prime it or you can get after market software for a laptop Rinda is one brand name that is known to be good. Either way it needs to be done if you have any oil lines disconnected that exit the remote oil tank or any place on the block- oil pump - intake - compressor etc. It only takes a few minutes to do. Thanks for watching and I hope that helps you.
My dad nailed it in the his comment, refer to it!
Was the motor abused or poorly maintained? Curious if you reached out to the seller to shame them ???
I would say a little of both .The whole boat purchase hinged off of the motor being good we are fairly mechanically inclined but were not up to speed on the optimax motors so it was agreed he would take it to a certified mercury tech to have it checked out our mistake doing that was he picked the guy .The tech said it was the nicest one he had worked on I think he was talking about the appearance not the mechanical condition lol as we came to find out.
It's hard to say, the seller we bought it off of had actually bought another boat that it came on and he swapped his Suzuki on to it, so no one really had much history with it - Live and learn
Nice video..bit if I may suggest..leaving the net in the water..when removing hook.fish will be less stressed...just trying to help
Not a had idea at all, just difficult to try to hand a fish when youre leaning over the side of a already very tippy boat.
Dude that’s a spitty little motor! You should be all teeth when you take it out on the water…

I recently got a fishing kayak and have been going out a ton on my local rivers. I only have one rod at the moment (medium light that I use for ned rigs, 4" wacky, small swimbaits etc). I have a medium spinning rod (rated 1/4 - 3/4oz) that I need to get a reel for so I can start brining out two rods. What would you recommend I use the medium rod for? I was thinking maybe top water as that's what I am lacking? Any suggestions on what you would do/lures to use? Thanks! I am from ontario as well!
Hey man, first off, thanks for watching and taking the time to comment! nice to see I have some other Ontarians up in here. A medium rod is super versatile, you definitely could use it for topwater stuff, I would use it for something like a whopperplopper, those crush in the rivers.
is that bluegill bait
Lmao could be!
nice i just got this at ollie’s for $10
Oh my god man that is a steal!!
Are you ever going to complete this series???? Would be super helpful if i ever had to do this toy Triton

@@FishingOntario awesome, I look forward to it
@@lklk1997 Really appreciate you watching and staying in touch - comments like yours are what keep me motivated to spend the time it takes to post the videos. Really, from the bottom of my heart, thank you!
Lol this is awful im so dizzy
Huh?
Hey, brother...did I miss something?!! I've been checking in occasionally to see what happened with the Optimax repair work and haven't seen the results. Anyway, cool kayak video! Stay safe!!
The optimax was up and running last summer and fall it ran very strong with no problems after we fixed all the issues. This spring we were changing the lower unit oil and saw some metal flakes in it so took it back apart and found a bad bearing on the propellor shaft that lives inside of the forward gear .This was the only bearing that we did not look at when we had it apart the first time so this was kind of self inflicted wound . The gear case now would need all the bearings replaced and that is pretty expensive and time consuming so we made a decision to cut our losses and get back to fishing so the boat has a new four stroke on it now different brand and we are just about to get to the break in weather permitting .
Appreciate you staying with us through these difficult times! The Opti ended up having MORE issues if you can believe it, so we have since repowered, stay tuned for an update on that
Don’t be afraid to lay into the hook set frog fishing, if they take it down you gotta basically turn them around before your hooks actually penetrate, super tough in a kayak cause you’re also moving towards the fish, good stuff 👍
Man you could not be more right about that! Appreciate you watching!
@@FishingOntario no problem! I only noticed cause I fish from a paddleboard sometimes and you really gotta set hard cause you scoot towards them pretty quick being so light
I probably never would have even thought about that being a reason for not hooking them up if you didn’t comment!

I have a pair of 2005 Optimax engines bought brand new in ‘05. Have 1400 hours on them. At 1200 hours as a precautionary measure before having a catastrophic failure of the air compressors I changed them out with brand new ones from Mercury. From about 500 hours in, I have always used Pennzoil XLF oil and religiously changed the various inline oil filters under the cowl about every 200 hours. I attribute both that specific oil and the filter changes on why my original air compressors never failed. I’m about to do another round of preventive maintenance, changing out the air/fuel diaphragms in the port fuel rail and the tracker diaghpragm on the starboard side rail, new t-stats and poppet valves, new alternator belt, water pump including the top yellow seal and shift shaft seal, lower unit gear oil change and all new zinc anodes. With the lower unit off, before I put in the t-stats and poppet valves and the new zincs, will be flushing the engines using a sump pump in a trough for about 6 hours recirculating 5% to 7% hydrochoric acid (a/k/a muriatic acid) mixture with water. That dilution of acid is what Rydlyme is. Hope to get another few years out of my Optis which so far have been very reliable for me.
They are great motors if you stay on top of the regular maintenance! Hope you get lots more hours out of them.
@@FishingOntario I mentioned previously the Pennzoil XLF oil - XLF I believe means extra low friction - because I am convinced it’s why I went so long with no compressor failure. Somewhere years ago on some boating forum I had found a thread on this oil and someone had mentioned the lubricity is so good that it’s not recommended to be used during a new engine’s break in process. I get it at Walmart here in Miami, FL USA. Costs about $20 a gallon or so. Have also found it at times on Amazon
@@raisingcane225 Never heard of it before, but it obviously works!
That's a great read and good to hear the success that you have had with them especially in salt it goes to prove that good maintenance and care pays off . How do you find sourcing oem mercury parts to be in your area ? up here it is very hit and miss you can either get it overnight or it takes weeks sometimes for usually the simplest thing that's my only mercury complaint . I wish you continued success and enjoyment with your opti's and thank you for watching and commenting it's good information for us and others that read it as well .
@@chrisholmes1666 For me, generally I’ve not had issues with Mercury part availability. I live in South Florida in the USA and over the past 19 years owning my Optimax’s have bought parts from a combination of brick and mortar local marine stores as well as plenty from online, US-based vendors. I can’t really recall a case where there was a prolonged lack of availability of something I was needing.
I haven't had to work on one yet but where is the filter located?
Which filter are we looking for my friend?
@@FishingOntario the plastic one that you took apart.
@@brucemaessen2959 There are actually three of them one is on the incoming line from the remote tank in the boat and is just before the engine mounted oil tank the other two are in the return lines coming off the compressor and these are the ones in the video one runs to the upper main bearing on the crank and the other runs to the lower main bearing if you follow the lines off the lower part of the compressor you will see them the one going to the lower is harder to see because of components being in the way. They are directional and have an arrow embossed in them the arrow should point away from the compressor towards the main bearings . Hope that helps and thanks for watching.
what overpass is that? what kind of bait are you using?
It’s the one in Thamesford, I think we were using jerk baits
Is that the blitz 100x? I just got one and am taking it out friday wating for my pfd to come in the mail!
Yep! it’s a Sentinel 100x, but they are the same as the Blitz
@FishingOntario, Are those aftermarket windshield that you have in the Triton or have they been cut down? I need to get one like that for my 00 Tr21.
These are original as far as we know, check out C&O marine for replacements, maybe they will have what you’re looking for
Great video guys! As a DIY maintenance guy myself, I really appreciate good footage of the component, and detailed explanation of how it works, how to fix it, and how one problem can cause another. I have 2015 with 450 hrs, and have never really inspected the compressor system, other than cleaning water strainer. Headed out to inspect mine now. Keep the videos coming, I have a lot to learn!
Thanks so much for watching and commenting . Good on you for doing your own maintenance that's what these motors need and are great motors when looked after properly . You can lose a lot of the boating season with it sitting at a dealership waiting to get worked on at least around here anyways they are always backed up for weeks . If you don't have an oem factory service manual it's a great investment that has the correct info and procedures for anything you would encounter pretty much . I hope your compressor checks out to be good and you have a great season .
Thanks for watching and the kind words!
the bleeps in this video are unbearable lmao make it 18+ or don't swear. Watching people hold pike vertically makes me cringe every damn time.
Yeah this video is from a long time ago when YT was actively suppressing videos that had any audible curse words, I no longer censor the videos. And c’mon, holding a pike that small vertical aint gonna hurt it. I always hold the big girls under the gut.
Came across your video. I just purchased a 2000 triton tr21 and I am having issues with a gas smell in the rod locker. Talked to several boat mechanics. Half said it was a normal issue with triton boats, where other half said I have a leak issue. What is your thoughts on this issue?
We generally do have a bit of a gas smell around the boats, could possibly be normal. Wouldn’t hurt just to pull the tank cover and have a look for anything suspicious!
I have Exact same boat..02..225 xp pro..70 mph
Hell yeah!!👍
I believe those compressor cranks didn't have proper surface hardness.
That's a possibility for sure
This one sure didn’t lol
You can straighten shaft without taking it apart.
Thanks for the info we wanted to see the rest of the lower unit parts to check for wear and also do a total reseal taking it apart is not a big job and you have peace of mind in the end. Thanks for watching and commenting
How is the best way to straighten. I have one that needs
@@ScottMorganHarris In my opinion the best way is to take the lower unit apart and send the shaft to someone who does prop work they often do prop shaft straightening as well .They will have fixtures and tooling they have developed to do the job without damaging the critical surfaces on the shaft and also be able to measure it accurately. Trying to straighten it while still on the boat with a pipe over the shaft could lead to damage to the prop shaft bearings and other parts of the gear case in my opinion . A good machine shop would also be able to do it but they might have to fabricate some tooling possibly which would be time you would be charged for so if you can find someone that's set up to do it it will be cheaper .Around hear it costs about $150 to get one straightened a new prop shaft is approximately $ 700 US dollars if you can get one .
I don't really see any way you could, without removing it. Also, need to take apart the lower unit to inspect the bearings that were damaged from the shaft being run bent anyways.
Lmao...that baot alreasy looks as good as mine...smh
It wasn't too bad cosmetically, but left unrepaired, the gel coat osmosis on the bottom of the hull would cause big problems.
Must be nice to have friends..try by yourself
Many hands makes for light work ;)
I have exact boat..79 mph..225 Mercury
Nice!! Hopefully ours will run that quick
I am thinking of buying a 2008 Optimax 225 with 230hrs on the clock. Mechanic says it's in great shape and very well kept, good oil use etc. What is the approximate range of hours I should expect the compressor to fail? is round the 400hr mark realistic?
That's a tough question to answer 230 hours is low for the year of the motor and it sounds like it has been looked after very well . The 400 hour number is sort of a general number that seems common to hear but there are lots that have failed with much less and also ones with hundreds of hours that never have had a problem . If it has a problem currently you should be able to feel and hear an audible knock when rocking the compressor pully by hand (belt off) back and forth at top or bottom dead center of the stroke and would be very noticeable when running at idle (optimax motors do have a slight knocking sound when running normally) . Other issues that could happen are broken reeds , piston and or rings cracked or broken damaging the bore . I would say take it to a mechanic that you know and trust that is familiar with these motors and have them check it out it would be money well spent .They can get DDT printout showing previous faults/codes check the compression and fuel and air pressure readings and give you an opinion on the general health of the motor .Good luck with your purchase if you buy it and I hope you get lots of enjoyment from it .Thanks for watching and commenting
Hey Warren, looks like my dad beat me to the punch on replying to you, so thanks for watching and commenting!
One fish, then time for beer.. okay! 😎
Wouldn't have it any other way! lol
Set the dial indicator on the flat part of the prop shaft not the threads Just trying to convince the customer it needs work. How do you sleep at night!
Actually sleep pretty good thanks. No customers this is our own stuff that we work on . If you drop down a couple questions it is fully explained but short answer is get an oem mercury service manual and it is spelled out in there in great detail where and how to measure for this unit also runout tolerances for these lowers referred to as a verado style. The shaft is measured directly on top of the thread other lowers torque master 1&2 are measured in a different spot. Thanks for watching and commenting .
You ok man?
Any content on re gel coating this one?
Got an update coming down the pipes shortly!
@@FishingOntario can’t wait to see it! About to re gel and flake my 202. Building a jig as well.

Unfortunately on our side of the boarder, bass season is strict, no targeting them at all outside of the season (July-November)
Plans to put out video of completed gel coat job?
Geese I thought mercury was one of the best motors? Sorry for your troubles
Thanks for watching and commenting. I think in general all the major brands are good and they all have had problems with certain models they have produced .The optimax motors were made for a long period of time late 90's up till 2018 so there are a ton of them out there. I think they are thought of as being great motors and when regular maintenance is kept up on them they are very dependable and great on fuel economy .
Yeah, unfortunately they all have their issues. Thanks for watching!
Just saw these. Sorry you guys are having to go thru all this stuff. Your dad is an amazing mechanic. Good luck from Baton Rouge, Louisiana with the repairs!
Thanks so much for the kind words. It's our hope that some of this might help and encourage people to work on their own stuff if they can see what's involved. Thanks for watching and taking the time to comment .
Thanks for the support!!
Hey can the crack journal be turned down and sleved or a insert put inside the rod bearing race ?
That's a great question .The journal is not very robust to begin with I would be worried about the strength of it after turning it enough to get it to clean up before sleeving. The individual parts can be bought like the end cap crank assembly but if the rest of the components are worn I don't think it makes sense to throw money at it as mercury parts are not cheap. There are rumors of people rebuilding them and putting them back into service but I have no experience with that. There is supposed to be a guy a couple hours from us that does that but I can't speak to the success he has . I think the biggest problem with the crank design is that it is only supported by a bearing on the upper end and nothing below the journal and also how they are oiled . Cooling can be a factor to if the strainer is not kept clean .Thanks for watching and commenting
If rubber has made it down to one of your main caps It has probably also made it into your main bearings or your wristpin bearings. honestly if it were me, I would just be breaking that block down to clean it and possibly rehone it. Throw a new set of rings in it and check bearing/surface tolerances and replace as necessary. it will be like a rebuilt long block...
Thank you for watching and commenting we had the same concerns and thoughts as you eventually we ended up pulling the intake plenum and reed plate out and were able to get a good look at the crank and rods and it was not as bad as we expected . It ended up getting new reeds because one was cracked cleaned up and put back together we ran it for a few months this summer and fall and it runs great . I was able to talk to a couple people that work on them regularly and they said the rubber is not a big concern to them they see it on all of them to some extent as the belt wears rubber dust accumulates around the throttle body and plate area and some enters the intake as there's no filter to stop that .When there's a belt failure you do get bigger chunks that take a long time to dig out it gets everywhere .
Would a bad lower crankshaft seal cause a issue with the sensors like Map or air sensor and tell the ECU to give more fuel when accelerating the throttle. My seal was bad and my main symptom was excessive flow rate compared to the Starboard motor, almost double the fuel rate at 4000rpm. The smell of fuel was overwhelming coming out the exhaust
I would say no it would not have that effect on your motor running as you describe. I would pull the plugs out of it and see if they all look the same or if any are really wet or carboned up more than the others also do a spark test to make sure all the coils are good and firing you could have a dead cylinder. You can check that your TPS is functioning correctly with an ohm meter it can cause a rich condition if it's not sensing the throttle position properly also a good possibility you may have a bad injector maybe more than one that's dirty and stuck you can pull those and have somebody reputable that does marine stuff clean and flow test them to make sure they are in tolerance. You might have to get someone to plug a diagnostic tool into it that would narrow it down quick if the stuff above checked out ok.
@@chrisholmes1666 Unfortunately I sent off the air and fuel injectors to get tested cleaned/flowed. The report came back they were fine, I also did a complete coil plate swap from motor to motor to see if that was the problem, it wasn't the coils, I swapped TPS from starboard to port and that didn't work, I swapped the complete VST and that didn't work, Just replaced the bottom cranks seal yesterday, it was bad with chunks of rubber in it just like your video. Will test tomorrow mornig. Will report back with results. We connected a Mercury DDT to the ECU and ran it thru a diagnostic test, it had no faults, also did a coil drop test with no luck. hopefully tomorrow I will learn more.
@@jmatak9 It sounds like you have done a lot of work trying to diagnose it . Very handy to have the other motor to swap parts from to see if you can isolate or have the problem move to the second motor hopefully you can get it figured out and end the frustration and for sure please report back how you make out . Have you had a ddt on it while on the water? if not that might be a good move but it is strange that it doesn't have any stored faults being as rich as it sounds .
@@chrisholmes1666 Thanks for responding, plugs are very similar in color but wet, I replaced the with new NGK's gapped to 44, its dumping fuel out the exhaust, I'm wondering if the lightened flywheel that was put on when we dropped the powerhead on wasn't torqued correctly and partially sheared the key way?? This would mess up the timing and have the ECU dump more fuel. Going to check on that and get back to you.
@@chrisholmes1666 hopefully will get it on the water tomorrow, I'm thinking its a relay/regulator issue now or possibly a battery issue, I've learned that these 300xs motors need a good strong battery to function good. Thanks
Looks like a short shaft, but thats a solid motor. Im currently running a E25RCR. Air, fire, gas is all she needs. Its a point system, so its fairly simple system. Awesome looking motor as well.
I believe it had "L" in the serial number, which denotes a long shaft, but hey, what the hell do I know! lol. Thanks for the comment and for watching :)
@@FishingOntario either way she's a good ol motor
I own the exact same boat but mine is a 2001. They look identical. Only difference is my trailor is a single axle. I've been following your project from the beginning. Look forward to seeing the finished project. Kentucky boy from Danville.ut
Thanks so much for watching and commenting! We're looking forward to seeing it finished too lol.
What year is that motor?
I don't even recall! I think it was maybe mid-80's?
Did you ever get your motor start with ease? I had a 1963 Johnson 18 horse with the same issue, I replaced coils, points (set them to proper gap (.020) and condensers, she fired right up with the easiest of pull.
Nah, never. It was always a bear to pull over and I eventually sold it.
