Many if not all off the sliders and cogs are the same from this engine which is a 2000 but 1998 99 60sx are the same they changed the chassis and some eng parts on the 01 to o8 when they went upto the ktm 65 but this vid applys to ktm65 too the only difference is one of the shafts at the end it is different were it fits into the casings all ktm part numbers are the same 98 to08

Ktm i bought it would only go into a cuple of gears and would jam up,ive had loads of bikes that have jammed in gears and it was the selector forks.i checked everthing in the gearbox and all was ok,it was a easy fix i missed i didnt need to split the engine but was going to anyways to rebuild it and check inside for metal thanks for watching next vid is engine rebuild some parts from ktm65 onwa...

Bought with a gearbox fault everthing else seems to be ok so far apart from the flywheel there impossible to find ,.a full stator,cdi and flywheel is £210 so might have to get that.just got to take the primary drive off,clutch/basket, then i can split the engine to find out whats wrong with the gears i suspect the selector forks

Putting the engine back together, ready to go into frame, had to file piston as its 52 mm but from a 100cc apache100cc,couldnt find no piston for aeon cobra 110s, hopefully someone has a non runner one of these and can learn to get it running by these vids, so next engine in, will use the rusty chain and a throttle cable out of string to pull the slide up an down just until it runs then will bu...

    sounds great, im from australia, these were everywhere as kids. i have one im restoring now and i have this weird high idle gremlin that then dies when the choke is off, its not a idle issue either so i think my culprit is something to do with the choke screw letting air in or something,

    Hi. A go out on me bike and bikes OK in low gears but when a go on long straights the bike looses power, a down shits rev it a sumtimes perks bk up. But dos e ot again when thrash the bike in higher gears breaks dwn again looses power and all electrics go off mare a thort was float hight at 1st up banks but dose it on flat roads 😮 am thinking its stator issue. Do you know wot is af been told off a mate it's stator coil as me spark plug coil is new 👌

    on air screw put spring washer then o-ring, you didnt put in right other, you will have air leak there

    Hey Mate, I have a issue with my Dt 200r looks like the same mech. When I try to push the kickstarter the drive gear wont move up and connect with the kickstarter. I have checked everything on the mech all the splines are not worn. The washer is in the right notch. Would you have any idea? the drive gear won't come forward to the idle gear so no pressure when I kick it over. Great video btw

      Hi m8 strip the shaft down ,put the shaff in case and make sure its touching the top stopper at rear case,put the cog on ,the friction clip behind that cog moves so put it and cog onto shaft and wind it al way down the shaft u will have to maybes turn the clip then get the cog as far back as possible then fit clip in its square hole on case and see if that makes the cog move up the shaft,mAke sure shaft stays flush with the top stopper on case whilst fitting clip and cog m8 so it can move down when the kickstart is applied and will move the cog back and forth

      Check friction clip moves on the sprocket ok as the clip moves up and down the casing with the cog

      Or even pop the clip out and put the sprocket on the shaft with shaft stopper at top and the cog shud move up and down when kickstart push down m8 it sounds like the clip to me ,the clip will need lined up to the casing it fits into when its back on the cog

      @@2strokemxclassics or sorry about that bud I fought one was called jess & yes stator on some was mounted inside the plastic flywheel cover instead of the ally case. .yes probably they blank them off when no starter motor most likely a money saving thing instead ov redesigning a new flywheel cover gives something for screws to go into I suppose

      Yeah m8 couldnt find s flywheel so a got the stator,ign coil and flywheel for 210 then wen a checked the new flywheel they dont take woodruff keys its the same as the old one🤦,

      @RetroYamaha hi m8 u ok my dad passed so i stopped fixing them for a while,its behind the kickstart shaft the little metal washer (its the plastic one on dtr )what holds the spring into shaft is snapped and was sitting slack and not keeping the shaft still cos it wasnt in over the spring

      Its a pure nightmare m8 half the parts a need are discontinued and theres no bits on ebay ,a need the tool to set the x height/timing and there discontinued.a mite end up breaking it m8

    How can you tell that you’re shifting through all the gears? And how spinning the shift drum by hand mine will crank with a wrench fine but can’t by hand. Also should either transmission shaft be moving like the were when the case was split, pulled back together mine don’t

      Because on the shift drum there is a notch for neutrel so u no what gear your in,everthing should turn freely m8

      Hi m8 the dtre was 2004 to 20007 if your 1999 has had all dtre bits put on included the loom and clock yeah it will have the wire u have to earth out,1999 have a reed switch in the clocks as a restictor

      @@2strokemxclassics In the dtre registration says its 1999 and it revs up to 9000-9500rpm while driving while in the neutral it revs to 10000-10500rpm is that restricted? Thanks

      It will be a dtr m8 look behind the rev counter u will see something like a fuse take it out and tape it away from rev counter,theres vids on here or google just type dtr 125 reed switch

    i timed the kick start shaft assembly correctly and it seems to work fine but when i tighten the side case bolts down it binds the kick start shaft so it won't spring back up. than if i loosen the case bolts, it springs back up and it works correctly im at a loss with this have u ever had this happen maybe missing a shim ????

      Same problem. None of the internet solutions have worked. I've taken off and put back on and loosened then rubber mallet and tighten. I didn't even touch the kickstart assembly before this. So what the heck

    Hi mate I’ve got a dtr x 06 black one with super motor wheels on I can’t get the bank to start although I’ve changed the wiring loom the stater all plugs are tested and clean.good batteries. Good fuel is good carbs good but not firing have you had this problem I’m not sure how to test cdi i had a little blue spark but not great tho

    Proper helpful. Hi chap have you got somewhere you would buy new plugs for building/rebuilding a loom, spotted some on ebay but yet to check they are actually a match. Stupid stuff like the CDI unit and powervalve have different 2 pin plugs. I've got a total lemon but it would be nice to save it, totally butcher hackjob on the wiring I'm happy to run aftermarket eBay handlebar controls but do need the rest working well. As always if I can get the engine running thats motivation for fixing the other nasties. Some people shouldn't be allowed near tools and machinery!

      Ill have a look if i can find the plugs m8 ya need the ones with the hook on the terminal so wen wires on ya click brass part into plug and they dont come back out,some dont have hooks on the terminals they plugs on ebay come with 2 hole connecters ,4 holes and 6 hole blocks and brass bits in the boxes,what year loom is it av a 91 one here which i could copy off if you want yours done

    Should water be flowing out the top small pipe of the header tank if I remove it when the bike is running? I can’t see any water flowing in the header tank with the cap off and I’ve also removed the thermostat as been told there a pain. So thought I should see the water flowing. Should I pull the pipe off and check? Thanks

      @@2strokemxclassics hi mate I’m doing a rebuild that someone else was trying to do so wirings a mess . When I switch ignition on I’ve got spark , brakes lights but no headlight or tail , thee blue wire to tail turns to earth when light switch is turned on . Probably the switch. Another thing when switch on my power valve servo does a jitter instead of smooth back and fourth. Thanks Nate

      Hi m8 ive got a 96 dtr here but a put all new engine and running gear on from a 2002,and ive a 88 bike with the older loom and i have a 89 to 1996 loom thats off a running bike, ive broke my ankle so i cant rip the bike apart yet,is yours all cut and mixed wires cos i could compare your loom to mine,(what years your bike/loom)and i will be able to repair it all,im sure theres a blue newer one (2003)that the loom was all cut on my vids there mite be some wires on there you might b able to have a look at,iv u lived close i would have took the full bike an done if for free but it would have to be 6 weeks,all i do take my loom off my 96 with cdi,switches,ign barrel and all my running gear put it onto yours with the servo motor to make sure everything works on there wen on yours,then wen your looms done ill plug it all back up ,a flat battery can make your powervalve do that,does it have the cables attached? Take them off cos if powervalve is jammed it will stop it turning,also if u take the wires off and the servo motor if it just constantly spins can be the servo motor or a common fault is the cdi that goes on bak of 2 stroke bottle wen they fail they work everthing on bike apart from the servo motor just spins

      @@2strokemxclassics she’s a 2002 bike and loom the same one you did the video on and laid it all out . I think it has something to do with clocks I’ve been given the ones with the rev counter instead of the original ones for it .if I turn on I get neutral light but stays on when in gear and if I turn on right indicator I get high beam and turn light on dash . I’ve got spark and horn and brake lights. I have the cables off power valve that turns freely but the motor it doesn’t spin it like jitters back and fourth like a jitter. So could the clocks mess up something

      Yeah m8 i use to chuck them away cos i bought a dtr with a reley and it was buzzing and vibrating to the touch,i left if and it broke my cdi unit,ive never used one since tbh m8

      Here is the story, I done restauration on my dtr and first i have got weak spark but now i don't have any spark,stator parts are in tolerance compare the manual, ignition coil is brand new and is in tolerance,but there is no spark,so i saw that impulse coming to cdi but cdi not sending impuls to ht coil and than i realise that cdi is bad,i bought a new one(zeeltronic), and i just want to hear your opinion and what to check to not burn brand new cdi,

    That engine looks like the one on my Honda express na50, would you the bolt spacing for the carburetor? Mine measures 38mm from center to center. Thanks

    Hi again. What is your procedure on running a rebuilt engine with new crank bearings, rebore and new piston. 2/300 miles with now power valve and then open it up after??? Thanks

      Ad go upto 500 miles m8 then put some fresh engine oil in,theres a way to break the top end in its sumthing like 15 min ride then turn off let cool then another 15 with more throttle then ya do it once more with more throttle then let it cool if ya youtube breaking in a top end theres loads of vids ,i just used to do a full tank of juice then thrash them to bits ,make sure ya oil pumps set on it m8 .and if yav just rebuilt it and the 2 stroke bottels been empty bleed the 2 stroke oil pump cos be air in the tubes,then on tickover open the black oil pump disc to full and it shud start smoking loads giv it a few revs wen pump is held open that means ya pumps working and its gettin oil 👍

      @@2strokemxclassics looking back on 1 of your videos, looks like the pipe from the boost bottle, sorry not sure what it is called. The plastic tank the pushes onto the intake/reed block. The rubber pipe of that goes to the petrol tank to help draw fuel into the carb. Will study some more of ur videos 👍🏻

      Yeah i grind mine off at home,the valve comes in half,take half out and leave your piston in and you can see how much is to be took off by rotating the valve 360 degrees after youve grinded it whilst the pistons in the area were it passes the valve,hope this helps m8

      No probs yeah normally its over 57.5mm when they start to catch ,dunno if yours is the std 56mm(1997 onwards) or the old 90,s one were 56.4mm as standard so its worth just rotating your valve fully with piston over the exhaust port to see the gap is ok,good to clean the valve aswell cos over time the black carbon on it gunks it up and stops it rotating back and forwards freely👍

      @@2strokemxclassics ok will do thanks. It’s actually a gilera sc 125 which use the dt125r engine as standard. 2008. So same as 2007 I think. Electric start. I used your video to rebuild the bottom end of the gilera sc 👍🏻 just need to get barrel bored that I have just sent off and then fit and test. I brought the bike already in bits with crank bearing gone. So ur video came in very handy. 👍🏻👍🏻

      Yeah good luck man lete know how it goes when unget the barrell back,ther the same eng as dtre 125 o4 to o7 ,and the derbi gpr 125 2004 onwards till 2008 and gilera sc 125 2006 till 2012 ive a 2010 sc frame in the loft if u need any parts giz a shout bro👍

    How tight do you tighten the clutch springs?

      Just until there tight enough m8 there is no specific torque settings for the spring bolts in manuals so if your new to nipping them up they snap easy if too much force just put a bit loctite around the bottom couple of threads on each bolt and nip them up till you feel the tighten,use a small 1/4 inch ratchet to do them so you can feel the tightness, just if u use a big heavy ratchet there easy to over tighten hope this helps

      @@2strokemxclassics okay, also my shift shaft is going in and out abt a 1/8 of an inch and idk why it is bad enough that it causes the shift shaft to come off the shifter mech

      Not to sure on that one normally there is play on the shift shaft then wen the casing is off,when the casing goes on it nips the shaft tight,i dont know what year yours is but if u google cr80 1985 parts diagram on watever year and have a look at the shift shaft pics and see if anything is missing ,like a washer or shim etc

      Hi centre yo centre of bolt hole is 33mm.outside left to outside right is 38mm.inside left to inside right is 26mm hope this helps

    un plug the stand connections and just bridge them then you dont have to worry about weather your stand switch is playing up just by pass it all together

      Hi m8 ,yeah i normally bridge them over on them just on this one i left the switch on and plugged and im sure one of the wires had come out of the plug or it may have been bridged by previous owner and the wires wernt touching properly under the tape👍,had a one once when i was young and it kept cutting out took forever to find the problem and it was the stand bouncing up and down making the switch make the bike thinkin the stand was down🙂

      @@2strokemxclassics I forgot to add the clip to one of the jets and forgot to clip another jet to my float would this be why my bike starts and cuts out at work so can’t fix till home 🤦

      Yeah m8 the clip from the needle jet goes over the float tab,when the carb bowl emptys off the fuel getting used the floats go down and the clip which is attached pulls the needle jet open and lets petrol in.if yours isnt attached to the floats and the carb bowl is full of petrol the floats will be at the top closed position which doesnt let the needle jet valve open .they work like a ball cock in a toilet m8 wen there down it gushes out but when the floats reach the top it stops the flow.hope this helps 👍👍

      @@2strokemxclassics your a star you mate yeah I’m well new to bikes and was rushing yesterday after looking at pics from yesterday I didn’t set my carb up right so brought some carb cleaner today so will go home clean her properly and assemble the way I was meant to with the jet attached to the float and the clip against one of the other jetd and fingers crossed she stays running will keep you updated my friend your the only person who has done a good detailed video with the same carb as me showing everything

      No probs m8 yeah it all should be ok when you attach the floats to the needle jet with that little metal clip,one thing to check when you slide the clip over the float tab and its back together check that the clip goes up and down the float tab when the floats open and close its just i had one once and when the floats were open the little clip was jamming to far down the square tab and not letting the floats come back up to closed position so petrol was flying out of the over flow cos the floats were stuck down(open) ,try not to damage the little clip m8 u will have to take the floats out and attach the clip with the needle jet onto them then put them all back in together just those little clips are a nightmare if they bend out of shape,welcome to the world of bikes🙂good luck m8
