How To: DRZ 400 Engine Rebuild Part 1 - Disassembly
Just FYI: I figured that I talk so slow during these vids because I am focused that you can easily set it to 2x speed ;)
This video shows me completely disassembling my Suzuki DRZ 400 Engine.
My goal is to avoid "special" tools whenever possible. However for something there is not really a good alternative. A crank case splitting tool is necessary and an impact gun is very helpful. Other then that a normal ratchet set will do the job.

This is a quick tutorial on how to empty the carb float bowl of a 34l / 55w Ténéré or other XT600 Models with the oil cooler on the side. 1. Remove Oil Cooler Cover 2. Fuel injection and catalytic converters are going to make it unreliable! I have a 94 dr650 all that could use is a larger oil cooler and a sixth gear. Those tyres on that will be worthless off-road, fuel injection is going to leave you stranded and the converters will fail causing huge issues!
And it still has tubed tires. Come on, there’s no excuse to not have tubeless tires on a street bike in 2024. Yet again I won’t be buying one.
@@kc4sox didn't think about that but fair. Usually some 3M ultra sealing tape and tubeless valves will do the job
The KTM 390, Himi 450, CFMoto 450 and Triumph 400 all make more horsepower. And those are all budget bikes made in India and China! Do better Japan... do better.
I put a deposit on one at my local dealer in the US on Tuesday as soon as they opened. I've had a 2002 DRZ S since 2006. Nothing wrong with it, I just want a new one with EFI.
@@DualSportDoug hope you dont have to wait for too long! I am curious about your experiences! Just out of curiousity, why exactly do you prefer EFI over Carbs?
@@tellenforelle EFI will run flawlessly regardless of elevation. A stock jetted carb may as well, but I rejetted my carb when I bought my DRZ. Its good to at least 7000'. In 2010 I trailered my DRZ to Silverton, Colorado in the US, which is about 9,000' elevation. My DRZ didn't run well and was totally un-rideable at that elevation the way it was jetted. The highest elevation in the area is around 13k feet.
@DualSportDoug well yeah that is a fair point, that is some crazy elevation! But yeah carbs, especially the FCR wont handle that at all with my setup I can go from sea level to about 6k feet but then it really starts getting tricky, especially on hillclimbs where power is needed. Have a lectron carb on my XR650R, definately need to try some high elevation on it so see how that works but now winter season starting I cannot go above 3k feet anymore because of the cold 🤣

@@markilleen4027 it also did not blow me away 🤣 lot if recycling, which I like for parts compatibility. Lets find out more about the gearing ratios, hope they changed then slightly otherwise no reason to switch for me. Fuel efficiency is nice but with my nicely tuned FCR I get lett than 5 liters / 100km on longer rides (road) without being hesitant on the throttle
@@tellenforelle it looks like a cheap china bike, they should have just gave us 6th gear fuel injection and 500cc everything else the same
Waiting for gear ratios spec to be released. If wider for 4th and 5th, then will buy it immediately. Can you tell from the cut-away engine graphic if gears are the same?
@@andrew390 Yeah thats a good point. I am actually not sure on the gears. I have a gearbox laying around but could not really figure out if they are much different. Also not sure how detailed the internaös are shown on the cutaway

@@elfelon9465 I agree 🥺 would loved to have that too to create a real benefit to the current DRZ... I kind of solved it for mine with long gearing, good carb setup but still use the clutch alot in technical terrain. Abused my clutch quite a bit in the romanian mountains

I’d get an SMC R if they weren’t built like shit with limited to no parts availability and hit or miss warranty claims - so this seems like the next bike to add to the stable.
@@asphaltannihilator157 here in europe parts are well available but expensive as hell. Can agree with the hit an miss, also experienced this with some Pierrer Mobility Group bikes..

@@algee8228 thanks for watching! I understand.. probably more a thing of taste. I feel Suzuki is a bit more offroad focused and ktm more towards pavement
will be interesting to gauge the market response; no 6 speed gearbox, no weight reduction (however fuel injection = weight gain usually), and the old DRZ had weird seat / tank ergos that pushed the riding position up too high by the tank, meaning you'd slide all the way back on the bike...will the new model have this feel? Will the new bike retain that top heavy feel? In any case it looks like Suzuki didn't want to mess too much with the drz recipe as they still sell well because of their sheer reliability.
@@deancooper5513 yep, I think especially the response from newbies will be interesting and dependant on the competitors like the KTM 390 SM. I could see the seat height / fuel tani issue solved since they use a smaller fuel tank. Regarding weight I think the chassis will be more balanced but the bike is likely to be even more top heavy due to the electronics, heavier exhaust, EFI, all adding weight to te top. Still looks like a great bike but more like a current version of the bike and not a drastic improvement

Woo :D Looking great! Good luck. Can't wait to watch the series. You know what I would love to see if it isn't much trouble since I never figured out the best way to tackle this problem on that bike. You see how the carburetor left side (coincidentally also where drain screw is) is nicely blocked by the oil cooler? So, I always was thinking about two things. 1. How to drain fuel from carb since the oil cooler is blocking access? Fully taking off the cooler (disconnecting oil pipes) is a no no. Unsure if there's enough space if you just remove oil cooler from it's mounts though, would love to see that. 2. Carb removal, I had a weird technique of first removing air side intake boots, pulling them off, then only removing right side boot from carb, pulling that off, then while carb is standing only on left side boot to engine (closest where the oil cooler is), then hold carb with one hand and undo last boot, then gently drag it out from right side of frame, this way oil cooler can stay in place. But I really wonder if there's a smarter way. Would really love to see this! :D Thanks man. Love the series!

(Quick hint: it is easier than you might think) Regarding carb removal that is a very good point, let me figure out the easiest way and get the carb out as soon as possible during disassembly. Maybe I can structure the whole disassembly in a way tp tackle common clearance issues

For this rebuild I used Maxxis M6034 in the rear and M6033 in the front. They are quite soft so they wont last for ages but provide a good 50/50 mix for such a bike and they were quite cheap. Will probably use them again for my next XT build
What a good explanation and English. It sounds perfect to understand all! thank you for spending your time making and editing the videos! In the minute 13 you disassembled the pilot jet. My XTZ660 97 has lost the idle completelly. Should I try to adjust the mixture before or go directly to clean the carb and the pilot jet? I ask because the 97 seems to be harder to reach the carburators the the old ones.
Thank you so much! What a nice compliment to hear ❤️ probably try to adjust the idle mixture screw (the one I am disassembling at minute 13 (the pilot jet is actually non adjustable and just a jet sitting in the main case). If your bike has been sitting for quite a while a jet or passage could have been blocked. If you can get to it try to adjust the idle mixture screw at 2.5 turn out and +/- 1.5 turns for testing. If it wont run with this chances are likely the carb is gummed up. You dont need to disassemble every piece, usually some brake cleaner & compressed air is enough. If you let me know more about your symptoms maybe I can help

@@joaopreichardt undo this bolt completely and you will end up in a "deep water horizon" kind of situation 😉 having the screw not fully removed only lets air pass through and not much oil since it was cold. It will usually take a while until all the air has been pushed out of the system

Nice, I have a red-white 34L (the Italian Paris-Dakar colors), yours was also in this color scheme I suppose. The motorcycle does not look to bad except for the horrible black paint on the thank and side panels.

I actually went for this bike because of it's very low mileage and I found a plastics kit including tank for sale so I just went for it! Just to let you know, there will be some 34l content soon, I might have bought something new 😉

@@sendit6011 yes it basically feels like fuel injection. Quite linear, not as punchy as a flat slide with accelerator pump but much easier to handle. In terms of MPG I will let you know once I have emptied the first 20l gas tank but for now I need to wait for some parts to get her running

Yes this engine was fully rebuilt but tbh it is just a hassle recording videos, especially since I was not that familiar with the older Rotax 123 engines and I dont like tonspread misinformation

@@michalczajkowski8798 I did not need to restore the engine or anything major on this particular bike. The fuel tank had a huge dent in it and the plastics were faded. Other that that it was in very good shape. I have never rebuilt an XT600 engine, just two strokes, DRZ400 and XR650 i know from the insides but this one also does not seem to be rocket science, just not that easy to get spares anymore
Hi , which Lectron you used for this 650 single? I have Yamaha TTR600, and thinking which one ?
@@Roolis77 I didn't find any infos stamped on it but I am pretty sure it is a Gen II 4 Stroke model. Not sure about the diameter but probably around 38-40mm. Not sure if it would really be a good fit on the TTR since they are already have a smooth and linear powerband and are resistant to altitude changes with the YDIS-Carbs. On a TTR I would personally go for a pumper for more grunt but that would take away the benefit of being resistant to altitude changes. Just my 50 cents 😉 I have this bike now for less than 100km so maybe I'll find more benefits on the lectron soon. TTR is a great bike by the way! Such a torquey engine 😍
@@tellenforelle Thanks! I have Mikuni HS40 just installed on my TTR (used 2in1 manifold from Mikunioz), still some problems with hot kick start. I have removed it from my old harley , changed pilot jet, nozzel and main jet. Cold start is easy on choke , but hot takes some time. Now playing with air jet, needle jet and needle... Mikuni is so complex...TTR is a beast need to admit ( had two times to visit doctor due to kick back, luckily no broken bones yet) .. If You are planning a trip to a Baltic states , you are most welcome.
@@Roolis77 could be running too rich on the main. Had something similar on my DRZ400E FCR39 where it would abruptly stop when E-Starting (a kicker would probably have kicked back hard). Went down in main from 162 to 155 and changed the needle taper to a leaner one and this solved the issue. Sometimes the main also seems to have effect on idle & starting Glad you didn't sustain any major injuries so take care! Baltic states are on my list for sure! Same goes for you here in Switzerland. @@talon0863 here in Switzerland riding pffroad is illegal (i know, how sad is that 🤣) there are some places though or just cross over to italy or france. I'm probably going to mount the Heidenau K60 Ranger. This is my favorite tire so far since there is grip almost like with a road tire and offroad thei are fairly decent. Even brought them through the desert without issues

The trip was a blast! See my youtube shorts for some insights! I was pretty comfortable with around 12kg of luggage. Definitely not ultra light but decent enough to have a bike fully loaded and fueled up under 150kg

@@Roolis77 I did that mistake before in tunesia where I had over 20kg and that is just a pain to ride, especially the rear suspension doesn't like it particularily 🤣

@@markotomic8981 thank you so much my friend! And what a good question. Just after this video a guy came to checkout another bike I had for sale at the time. His friend saw the Ténéré in the back of my garage and instantly fell in love with it. We had a deal that worked out for both of us so I decided to finalize the bike for him. With a shorter Seat, etc. The bike now is in his garage and I never took the chance to take a video riding it. But now the good news: The owner wants me to service the bike and once it is in my shop next time I'll create a video and make sure this awesome project gets it's credits

Hi, I have a 83' (34L) since 40 years. The frame was aways black, not blue.

@@gerarddietz643 I feel like a dummy right now :D of course there is a black frame and so only in the original 34L in sky blue. The later 55W had a blue frame. I even contemplated painting my frame black since that color is much easier to get but then decided to go all in with a sky blue powder coat

@@carelmartens3162 sanding & polishing the plastics made a huge difference! Chassis and engine were in very good shape fortunately! I thing you are referring to the rubbers squished between the gauges and the mwtal plate holding them. These are available on kedo.de a german shop. Salut, Just a question about how to do the synchro of the primary and secondary carb? I mean the second one open the valve at a certain point depending the opening percentage of the primary carb's valve, that synchro can be adjusted by a screw that adjusts the opening of the two boxes. Do you have guidance to achieve this process? Merci beaucoup et bravo
@@r_m_masson the manual (at least for the newer carbs) recommends to set the throttle valve 7mm open on idle. However I always crank the throttle shaft fully upen and make sure the throttle valve on the secondary carb is horizontal. That always worked out for me

So ahead of there time. They were an absolute beast of a bike that still looks like it could have been built in the last few years. Gorgeous machine. And the smell of two stroke! Just don’t smell It on the roads anymore!!

@@tellenforelle Apprilia made the best looking bikes, regardless of engine size. They were fantastic. I miss seeing and hearing them on the roads. I’m nearly 50 and didn’t smell a two stroke in years. They were the best of the best small engines. Remember the rgv250? What a weapon that was.
