Electric usage averaged between 30 and 50 a month. That, to me, is still a lot. But is is pretty much in line with the energy usage of a Royal Spa. So I can say that it was a success. I would suggest using mineral wool insulation. Higher R value per inch and self draining.
I have a 16 year old 6' x 12 LA Spa hot tub that stopped working and started leaking through the pipes. I'm going to disconnect and seal all the jet ports and drain, cover them up, install a small pool pump recycler with a jet attachment and turn it into a small summer pool. Too damn expensive ($600 per month!) to heat up in the winter anyway.
Nice design. The only issue I see is I would have had the top board overhanging the side walls slightly. Would help make the side wall covering look nicer.
I see your point. That would not work as easily with the original design. Where I did consider an overhang. That would have required me to go a different direction in watershed. The sides were designed to slip under the edge of the tub. Water can't get behind the sides in the original design. I chose to use steel flashing which covers the top of the side walls and is bent at a 90 at the edge which covers the top edge of the sides to prevent water from running behind. I could have done it differently, but this seemed at the time to be the best way. Like any project... Hindsight is 20/20.

@@jameshorrocks2939 The work wasn't hard, but it was time consuming. I did save a ton of money. However, this is not a weekend project. That may be obvious to you and I, but you wouldn't believe the number of people that think they are going to get an old spa on Friday, fix it up on Saturday, and have a hot tub party Sunday night.
Great video thanks. Woiuld love to do that but getting spare parts for such old tubs seems a big issue. How did you manage that? Things like the topside controller and PCB board seems to be very model specific not to mention pumps etc so did you find a generic topside that fits more than one tub? Well done again great job.

On the coldest part of Winter without these improvements my bill was over 500 Bucks. My bill usually is A little over 200 bucks. The 1st Winter after the video I noticed a 30 to $40 increase in my bill and that was for the coldest part of winter. I've tracked it now ever since the upgrade. I can safely say that my average to heat the hot tub is about $25 a month. I would also point out that that $500 month was with a brand new R30 hot tub cover. To me it was nothing short of amazing. Had this not of worked I would no longer have a hot tub.
The old frame is still there. The only thing removed in the video is the side covers. If you look the verticals are attached to the 1.5x1.5 inch verticals of the existing frame.
I'm a novice, and this might be off base, but with the sprayed insulation on the tub and really good insulation around the exterior, won't you be trapping a lot of heat around your pump and heater? Not being very knowledgeable, I would be concerned about pump overheating (especially during warmer months). Let us know how well it works, please!
That was my thought also in the beginning. Put a couple of contact thermal switches on the motors. I don't remember the temp I chose. Whatever it was, I got the spec from a motor shop in my area. Seeing how it never tripped, I figured I was good.
