dealers are only interested in getting the problem resolved as quickly as possible. They don't really care about getting it done as cheaply as possible. They would have had a tidy profit margin on a whole transfer case. There margins aren't so big on the labour costs.

The leaky seal was the indicator to the bearing wear. That is your signal to replace the bearing, which acts as a bushing to the seal. As it wears it puts more pressure on one part of the seal, elongating it.

Just some friendly advice from an old mechanic; when using the press, always set the bearing separator 90 degrees opposed to the press plates. The bolt ends of the bearing separator should be setting one on each press plate, not across the gap between the two of them. Much stronger and stable that way.

Vibration analysis is fun - I used to do lots of power generation / electric motor / gas turbine alignments and balancing- I enjoyed that kind of work ... once had a harmonic balancer to fail on a very large diesel engine - 20 cylinders 645 cubic inches per cylinder 2 cycle 4000 hp machine ... the failure would damage the main bearing that was one bearing in from the rear main bearing which was at least 14 feet down the crankshaft from the balancer. People dont realize what might cause vibrations and how you can figure out what it might be based on the frequency of the vibration- nice video I have been wanting someone use that new vibration sensor that you used...

If you wanted you could cut the race on the bearing you replaced to see if it had damage races ect . The fact it felt tighter after the bearing replacement was a good sign ....At work they took vibration reading on equipment and did this over time to help with predictable maintenance. even though you loaded up the parts cannon you made an educated guess. Sometimes we gotta do that and get surprized when it fixes it. We have the nhv kit at the dealership with the propshaft camera to balance a prop shaft, when we went to traning on how to use it we did it in a group and the teacher was "like your never going to do this, if you have a out of balance shaft your going to replace it since you are flat rate and warranty times suck ass."

?A dial indicator to measure run out in the before and after to quantify? Good vid. Thank you.

Awesome video! As someone else mentioned, you should rotate the bearing splitter in the press - you're using the bolts to withstand all the pressure applied, and they're easy to bend. Turn the splitter 90 degrees and the actual splitter will now take that force.
Also... you have the nvh kit, I would've loved to see the initial vibration on the scope! Before and after would give some quantitative results.
And even more... on a personal note, if you left the vibration analysis job, are you now a full-time mobile diagnostician?

I would have forgotten the circ clip! Every time I work on my motorcycle I have screws left over. Surprised it is still held together.

manual trans with vibration in a single gear can sometimes be the clutch disc damper springs/bushings gone. it really depends on the final gear ratio, but will often be when it's in 1:1 or an over-drive situation. although not sure if they have those symptoms on older suzuki's

Could you use a dial indicator and see how far out of spec the end play on the input shaft of the transfer case is from an acceptable measure of end play?

If that is your daily driver, treat yourself and pull the seat and send it out to have new springs, foam and upholstery !
At 17.35 what you called a "clutch" is typically called a "slider" or "coupler" or "sleeve" or "sliding coupler". Its inside teeth couple the teeth protruding from the face of the input gear to the teeth protruding from the face of the gear on the output shaft. Notice that these are not straight splines, but come to a point so that the slider can be used to force the gears to line up.
A manual transmission works the same except between the two gear faces is something called a blocking ring which actually does the synchronization of the gear speeds for smoother/easier engagement.
(Yes, I designed transmissions about 35 years ago !)
