does EDM use an actual physical wire? for some reason i was under the impression that it was a super high energy cathode ray, or using the material itself as an electrical conductor or something. i knew that the two were separate pieces of metal because the actual machining leaves like a ~1mm gap, but i didn't know that that was from an actual wire going through there. if the surfaces are sub 1mm from a each other and hot enough to liquefy/vaporize, i wonder how they prevent the material from welding itself back together once the bit goes through it, maybe the dissipation of heat is so big because the actual cross section of any metal being heated at any given time is so small and it's got this huge block that can handle absorbing the heat

This was done using EDM - Electrical discharge machining. No tricks of photography or lighting. This is exactly as it appears without the aid of instruments. BUT… There is a bit of a trick being employed here. One could assume they are made by machining one piece into two. They are not. They are not machined from one piece. They are machined separately to such high tolerances that the separation lines disappear from view when the parts are assembled. And get a load of this: the process uses fine wire arching in a dielectric liquid using the erosive properties of erosive sparking. See Wikipedia EDM or other videos produced by TITANSofCNC on RUclips.

Something to keep in mind is that the wire thickness isn't all that important. Thinner wire is faster since it removes less material, but can't cut with as much current.
The accuracy is a combination of virtually zero cutting force, real good encoders and a stiff machine frame, and forcing the wire through a jeweled die in the cutting head to make it an exact size.
The pieces that fit together are machined from different bits of stock before they get fitted together and surface ground to get the exterior surfaces the exact same.

@@cakepie3484 Thermal expansion via environmental conditions on 4140 alloy steel will not be a factor in distortion over time. But if you had the interior block warmer than the exterior block, the fit will not engage.
I do feel like this would have had to be EDM'd out of 2 different pieces though. That rate of drop is telling me that fit interaction is 0.0001" or less. That is 1/40th of a hairs width. My shop holds tolerances in that range, but not for interactive pieces.
Also, the was additional machining after this was completed to make the appearance of the grain pattern the same.
