I can start the engine a while later and it works again. The battery has done its job I GUESS? Almost four years with 125km per week...

Would be great to see a video with replacement or conversion with LiFePO4 cells. These are hands down the best batteries because although they are slightly less energy dense they will save you a TON of money in the long run with a service life of 8 to 10 years a minimum of 2000 charge & discharge cycles while keeping 80% capacity vs Lithium Ion giving only 300 to 800 cycles meaning expensive replacement every 2 years. Ebike battery sellers don't make many Lifpo4 battery packs because they want you to keep buying batteries over & over every 2yrs instead of every 8 - 10 yrs or even longer if you limit charging to 80%.
Great video, many thanks, I have bitten the bullet and bought a new battery pack, as I read that the BMS would lose its program when the voltage drops below a certain value. On opening the battery pack (400 type) I found the cells are not well at all…. I do not use the bike in wet conditions so the bms should be ok 🤞🏻 Your video now gives me hope I can resurrect the old one with new cells. Thanks again
I just repaired 2 of these batteries. 1 had the pink samsung cells 2800mah. and the other had chinesse GA´s in it. Both batteries had just 1 group of cells completely dead. That .2mm nickel can be welded nicely with the Malectrics spot welder kit. It can even make a hole thru if you use a diesel car battery....
Good evening. please tell me, I rode a bike in the rain and ended up getting the battery wet. Now it works with an error: the LED strip is constantly blinking. There are no problems when riding when it is connected to the bike. but when I turn off the bike it turns on by itself. when the battery is not in use, the charge indicator blinks all compartments depending on the charge
Thanks from the Netherlands! We have a lot of Bosch powered ebikes here. I started repairing ebike batteries as a hobby. Did not get an hand on a Bosch battery yet. But on the internet I read that these basterds are bricking itself when you cutoff the power. BMS is then unrepairable. What I see here is that you just migrate the bms from one pack to the other without issues.
Interested in this too. Also, @batterydoctor - how do you manage to get the cell holder apart? I find the friction of the original cells prevents me pulling them apart....
Have a question. I have a trek rail 5 that came stock with a bosch powertube 500. The 625 is also supposed to fit my bike. So I guess the batteries are the same size? Does the powertube 500 just have dead space we’re extra cells go or are the cells on the 625 larger capacity? If the 500 has dead space can extra cells be added the make the 500 into a 625. Thanks.
Old thread but... If the bike can use 625 then the frame space must be longer and there is a spacer which extends the 500wh pack to fit 625wh length space. 500wh uses 10S4P but 625 is 10S5P so has to be organised differently. Therefore, you cannot simply add cells to a battery organised as 10S4P to get 10S5P.
Hi, Many thanks for the video. I have a Bosch battery as shown in the video & I am looking for some advice. According to the Bosch Diagnostic Software the Battery is deactivated with one light showing on the display & the Battery refusing to charge. My question is, if I replace the cell pack but use the original BMS, will the BMS still say it is deactivated or will it allow the Battery to work? Thanks in advance

I can probably answer that. So long as the voltage of each cell stays the same, higher capacity cell should work with existing BMS. The BMS may not accurately show % level in such a case.

Doesn’t this way mean all the current has to pass through those single pieces of nickel strip on the series connections. It doesn’t look thick enough to me. The Bosch design will have that central nickel strip as the main conductor with the cells feeding into it and I can see that central run is substantial. Those zig zags look like they need doubling up to me.
I'm looking for a speed ebike. I understand Brose motor has a more open way in using batteries than bosch...? I would like to have the option to buy my own LiFiPo-4 packs in the future, but it seems Bosch prevent DIY solutions by communicating with the battery pack. Would it be posible to hack a Bosch battery to create a connection for an external power pack? This way the communication part may still work, but actually using external power. It looks anti consumer to me, those 500W/h powerpacks are way to expensive, and you get allot more charge cycles out a LiFiPo-4 pack.. I know, because I used one for almost 10 years before it was finally done with it's capacity. They really last 3000+ cycles! And are cheaper than the Bosch packs.
This was not a repair but a total rebuild . do you have a warranty for your work that equals bosch and how easy or difficult would it be to make a warranty claim if need be . also how much does this cost . When it comes to Lion batteries i will stick with the bosch and their warranty and their vast service network . just buy a new battery ,geesh
It's not recommended to do it, battery is a dangerous thing. The repair battery doesn't pass any vibration, waterproof, charge/discharge protection function check. It will cause serious problems once any issue happens.

Thanks, i heard similar stories about Bosch. However that has NEVER happend to any of the Powerpack batteries we have worked with. I guess the eprom can be programmed different on their other battery lines like screwdriver batteries etc. Of where have you heard that? From what i know its just a rumor.
A trick is to wipe the sealing surfaces with a lubricant to decrease bonding with the silicone. I've done that in the past and it works well. Not for submersion but for rain.

Lol, bosch has the most advanced paring on the market. No other then Bosch batteries will work and sometimes they wont work either! Bosch=Apple=Opposite of DIY/right to Repair

Yes, there might be different version but they should all work the same, except the old ones with from the classic series with a different connector. They are different.

I allways tought that the bms should not be powered off that youll need a powersupply inbetween the switch from old battery to new. But seem like thats not the case? Only thing is that if i put new cells to a bosch powerpack i cannot increase the capacity becouse of the bms limits the capacity?
I got plenty these battery packs with faulty bms boards. And then, repair is impossible if bms is faulty. No replacement bms board available to purchase, I'm afraid.
Yes, same hear. Dont know if they can be reset but we plan to clean with ultrasonic cleaner and maby some will work again. Hopefully. Older bosch have been cracked in both china and germany and there is also an activator for gen 2 bosch batteries but for whole BMS we will have to wait i guess.

Bosch say max load on 500wh pack is 20 amps so a fully charged pack at 42v can deliver 840watts for a short while without damage or a depleted pack at 35v only 700watts.

You may not disconnect the BMS from the pack, I did it once and ruined it

@@johnnymcmanmon7691 tapping on the negative cell side on bot sides, little by little will make it free. Dont forget to remove the screws previously

MEK (methylethylketone) will melt the plastic burrs, and a heat gun will make the rough plastic shine. Not too much of each.

From a dead pack, as he explained. This involved dremelling off all the nickel that connects to each cell.

You need to connect a bosch charger they are alive again, they are in sleep mode until you do.

I used the old bosch nickel strips for repair. what size of nickel did you use? 0.15 or 2.0 mm or higher with zickzacking?

Individual cell capacity of 400 is 2900mah, 500 is 3500mah per cell. Same number of cells in both batteries.
So it would make a 500 wh. In to a 625 wh for more range

90% chance unbalanced cells, 10% chance its a fauly chager.

You need original Bosch BMS, a few companies in germany sells them used. We have about 30 BMS but no good way of testing them.

Bosch say max load on 500wh pack is 20 amps so a fully charged pack at 42v can deliver 840watts for a short while without damage or a depleted pack at 35v only 700watts.

@@Batteridoktorn i used a tool i made and have never had one case broken just get a screwdriver in the handle and itl snap the whole case open
