Subaru WRX STI Brake Caliper Rebuild / Perfect Restoration

  • Welcome to this weeks restoration. This week there has been a slight change of plan, Instead of working on the WRX rear end mechanicals i am going to be restoring a ruined set of Sumitomo rear calipers for my WRX seeing as i have already upgraded the front it would be a shame not to do the rears ( Link here- • Subaru WRX Brake Calip... ) So the plan is to fix the rust, clean up the castings, paint them, rebuild them and fit them to the car so lets crack on with the work.
    First things first a visual inspection to check for defects or any major flaws that would render these calipers unsuitable for restoration and im pleased to say they are in good shape apart from being a little seized from sitting around for years.
    The first job was to separate the worst caliper that had the piston missing as i couldn't remove it with normal methods so i cracked the bolts and separated the caliper showing me lots of corrosion in the ports so knew the piston would be locked in with corrosion so i knocked it out using a punch through the fluid inlet ports and then removed the pistons from the good caliper using compressed air.
    After the pistons were removed i separated the two caliper halves i then headed over to the parts washer to remove years of brake dust, brake fluid and general road grime this step is necessary to prolong the life of the blasting media and stop the blaster from clogging up with lumps of crud.
    Once dry the halves were loaded into the blasting cabinet and given a good blasting this removed all rust and corrosion from the surface of the steel and left me with a pristine surface to paint onto.
    After blasting i re-assembled the calipers so that i could grind away the rough casting marks left at the factory and smooth the calipers out so they would appear to be one single piece. This worked out successfully and allowed my to go to the next step which was as usual etch priming the surface preparing it for a following coat of high build primer.
    The primer was left to cure them was wet flatted to give a flawless surface to apply my basecoat red onto. Once the basecoat was applied i made up some Subaru decals with my plotter and white vinyl and applied them in the appropriate location then gave them a good coat of clear to protect them.
    While the clear coat was curing i set about re-plating the bolts as they were still in perfectly good condition all they needed was a little rust removal and a new coating of zinc and clear passivate and they are good for another 20 years at least.
    After all that it was simply a case of fitting new pistons and seals and joining the two halves back together with loctite and the correct torque this was verified by using my fully calibrated Snap-On torque wrench.
    And there we have it one set of calipers all ready to be fitted and to do some serious braking :)

      I was thinking about painting my own calipers one day. But since I won't rebuild them, most parts would stay on. Would you know how well the seals/other non-metal parts of the caliper fair in an oven at 400F for 30 minutes?

    This is top notch video making. Great lighting, camera angles, editing, use of fast motion, and overall length. It would be good to have a brief explanation of the products used, such as that white powder. Rather than see a hand taking the bottle from the shelf, maybe show the bottle label, to give a better idea what's happening to the bolts. One of the best restoration videos I have ever seen.

    Thank you for this video -- attempting the very same job soon, upgrading to 2 pot rears with a used set to rebuild. Fronts are fine for now, will go 4 pot when needed. Super inspiring 👍👍👍

    Mmm, shiny! You have already done 2 or 3 caliper resto vids, but it still doesn't get old. I'm pretty sure if you did a video on restoring a toilet brush I'd still find it fascinating.

    Good tip for when you decide to install them and bleed the brakes. After bleeding the brakes, tighten the bleed valve and next is (very important but often forgotten) to blow out any left over brake fluid inside the bleed nipple. Do this by using some compressed air, don’t forget to hold a rag or cloth above it so it doesn’t spray all over the place ;). It’s a good tip because if the brake fluid stays in the nipple and you cap it off afterwards with the rubber cap, it’s going to be able to absorb a bit of moisture from the air etc. And that will eventually corrode the bleeding nipple which can lead to not being able to crack the bleed nipple or even break it, if you understand what I’m trying to say :) It’s a tip I got from my oldest collegue at work (I’m a motorcycle mechanic). Otherwise as always loved the video and keep up this kind of work man, it really is a pleasure to watch!

    Really good to see Bolts going back clean, coated, greased and lock tighted. Makes me cringe when I see people rustore vehicles putting on new parts without cleaning the bolts (opportunity to visually inspect too).

      BTW I'm extremely envious that you have the resources to take on this project. My wife and I both drive STis (mine is '04, hers is '11 hatch), but a completely restored GC is the holy grail in my eyes. When we move to a house with a bigger garage (and/or workshop) I hope to emulate your work and start building one of my own!

    I'm rebuilding the front calipers on an sv650s and I used the air trick to get the pistons out and they were a lot more violent and louder than that. Gave me a good scare lol.

    Great job as always and good to see scetchy grinder making an appearance! I'd recommend investing in the m12 milwaukee angled die grinder and get all the roloc attachments via eBay, aliexpress etc.. For your kind of projects it would be a god send as it was for me doing similar jobs

    For some reason, I always thought you had to give a light hone to the cylinder, after bead blasting it. The end result looks light years better than what you started with!

      I thought so too, when I’ve restored calipers I didn’t blast the insides, but these may have had corrosion to a point where it was needed

      Also guys it's not bead blasting which could pockmark the cylinder walls..even at relatively low air pressure..he usually uses fine ground walnut shell..which is softer than alloy as it's organic material..but particles are sharp enough to remove most surface corrosion..now we know where the shells go when we eat prepacked walnut halves from the supermarket..at least i eat them occasionally or in mixed nuts..

      @@markianclark9645 Regardless of the material used (which wasn't the point of my post), my ASSumption was that the hone was necessary, in order to assure a good sealing surface, that's all.

      @@American_JeeperI can’t think of any reason to hone the caliper cylinder.
      They can require cleaning to remove high spots.
      The cylinder bore doesn’t seal the piston, the square cut seal does that, and it should be the only thing in contact with the piston inside the bore.
      You would hone an engine cylinder, yes, so maybe that’s where you heard it?

      @@Ally.MacMillan No. As it was taught to me by old hot rodders, the reason for honing the bore cylinder of the caliper is to ensure that there is nothing protruding from the walls of the bore cylinder which could make contact with the piston which, over time, could lead to a piston catching on the wall and sticking.

    Im sure youre already aware but youll need either adaptors or later model GD wrx hubs to bolt those on. They have a different mount spacing compared to the single piston rear calipers

    Fantastic. Really enjoyable and informative. Would it be possible when you're painting to show a little bit at normal speed? So we can see how fast or slow to move the paint gun around the project? I'm restoring the calipers from my motor bike soon and this was brilliant. 👍
