  • Removing corroded dry cells from these one piece flashlights can be impossible without damaging the body of the light. This video shows how the design of these units can make it a challenge to do a simple remove and replace of the 2 cell battery.

I just successfully extracted a corroded battery from my LED Mini-Maglite, so you aren't necessarily hosed. This video was helpful in showing what not to do.
In my case, the battery at the end corroded solid to the case, the second battery (between the stuck battery and LED assembly) was loose inside.
I had to soak the end of the flashlight in white vinegar for a couple of hours, drill-out the core of the stuck Duracell*, and judiciously pound with a leather mallet.
Taking care not to impact the LED module too hard, I was able to forcefully shake the flashlight so the loose battery acted like a slide hammer and pushedthe end of the corroded battery out far enough for me to crimp an edge and yank it out with a satisfying 'pop'.
The empty body and end cap are soaking overnight in white vinegar to remove the corrosion, and I am crossing my fingers that the LED module will have survived all that abuse.
Update: Initially, when all was said and done, the LED wouldn't light, but when i called Maglite about it, they suggested I remove, clean and re-seat the coil spring in the end cap. I had already done so, but on close inspection, the spring looked crooked, so I removed and carefully re-seated it, and (!!!) the light is working perfectly!
I'm so glad I tried that before delegating it to destructive exercises in gallium experimentation!
As for salvaging, you can try this at home, but be advised it is no easy task, especially drilling out the core of a Duracell. And time-consuming, and a bit messy.
But if that second battery were corroded, I wouldn't bother. Write it off. Even if you could drill the battery core way down inside, it would be almost impossible to grab, not worth the effort. The best you can do is cut the front off like the author of this video did to salvage the LED module.
    * I don't know how or why, but Duracell coppertop AA's and AAA's seem especially prone to corrosion, particularly in mini-maglites. I have much less issues with Energizer and Fuji.

On my maglight I can't even get the tail cap unscrewed to get at the batteries (tried pliers) after not using it for 3 months - which tells you how corroded the batteries must be. I read the instruction booklet and it says to check the batteries once a month for corrosion and if used less often than once a month to remove the batteries entirely. So must be a design fault in my opinion because once a month seems pretty darned often to me. So I just removed the spare lamp from the tail section and threw the rest away. No more maglights for me!!

I almost threw mine away until I saw your video how this thing goes together/ I used drill, then an Easy out- that's better than a screw. First I spray in some wd-40 and let it sink in a bit. Battery pulled right out after everything else I tried failed. The LED head wouldn't fall out so I used a screwdriver with a removable bit as not to damabe the led bulb. Push it out the back. I then ran a ball of emery paper through it to clean it good, put more wd-40 in and added new batteries. Good as new

I concur with this man's accessment. I was able to finally get the bottom end unscrewed using 2 10" visegrips! It actually didn't unscrewed because I destroyed the threads. The end was welded by the corrosion from the batteries. And the batteries weren't coming out due to corrosion. So in the trash it went. Too bad. It was a nice little light.

For the led version removing the led switch module is almost the same as removing the incandescent bulb version switch, but instead of removing the top part on the incandescent version first, just push the led down firmly so that it separates the led switch module part from the plastic retaining ring.
If you use the correct size socket or socket extension that fits around the led without damaging it, then you should be able to push it down the length of the tube towards the tail cap threads the same way the incandescent switch version does and reverse the procedure to re install it.
A weak acid like vinegar can help to remove alkaline battery corrosion enough to start using wd40 and insert a long coach bolt that is long enough to reach the first battery through a piece of wood that is wider than the maglite body and start turning the coach bolt until it bites into the battery and starts pulling its self out. It’s worth a try.
You can also buy a replacement led switch module from maglite if you do damage the led and it comes with installation instructions.

The problem is it doesn't work so well if the battery is corroded and fused to the flashlight body. You'll wreck the LED module before you dislodge the battery.

    • @dougmillhoff9192
      @dougmillhoff9192 4 года назад

Replacement LED modules don't appear to be cost-effective compared to new lights on eBay.
But my impression is the module is pretty durable as long as you don't get too rough and DO NOT TOUCH THE LED.

Also if you have access to a lathe, wood or metal you can use a 9/16" bit to drill the batteries out . Then used a small wooden dowel and arbor press to push out the front end plastic part and remainder of the front battery. Good Luck

thanks for your great post-mortem report but i threw mine away before watching this. i know better than mess with a higher power like the people who made this nice little light. they will likely rule the world some day. but until then i found a way to prevent leaking batteries from welding these things shut. wrap the batteries' ends together with 2" wide plastic packaging tape to contain the corrosive goo that comes out as dead batteries swell. it won't help the two opposite contact ends but in the middle at least you've got a bit of protection until you remember to do your "regular (not) maintenance schedule"

Noticing that the LED module had some play to move back and forth in the tube, I started pushing the inner battery forward, then pushing it backward by tapping the LED module. The battery was definitely moving forward and back about 1/4 inch but still would not come out. Then I tapped the side of the maglite a while with a screwdriver and after another 5 minutes, the battery finally dropped out. New batteries in, the maglite still works, hurrah!

You CAN remove the batteries without damaging it:
    1. Unscrew the top.
    2. Pull out the LED.
    3. Use your fingernail or pocket knife to pry off the 1mm deep plastic cap that says "Do not remove" ;)
    4. Tap down on the plastic piece under the cap using a Phillips screwdriver or something similar and the battery should pop out.

good video on the AA version of the Maglite. There is a version of the AA that does not have the sealed LED, rather a bi-pin LED [ p/n BPRM-1827 ]. I believe it is the LED replacement part for the bi-pin incandescent bulb. The problem then becomes if you hack saw off the top section, how do you re-secure it after you get the batteries out?

Found one yesterday at my local supermarket's recycling bin for waste electronics somebody threw away. 😇🤗
It had that miniature (working !) traditional glass krypton bulb. So not an LED. I'm going to get that upgrade for it in the future. 🤔😎
Anyways... a wedged leaked Duracell AA batery was stuck inside. But I was able to get the battery out from the other side by gently hitting that plastic piece to push it out. 😊👍
Luckily the leak wasn't big & the corrosion on the inner metal tube part wasn't significant. So I just used some sanding paper & a metal file to remove the jagged surface left by the alkaline liquid from the battery. 🙄😏
I put some minerail oil on the inside of the walls of the metal tube part of the flashlight to ensure easy sliding of AA batteries out. 😆

It's not Maglites' fault, but the owners' for choosing batteries that just leak very easily. Duracell (also called Durecel in Dutch (which translates to 'Expensive cell') is known for leaking prematurely. Varta, Lidl (Topcraft) and Panasonic usually do a far better job.
