When I get my box project started, I will probably do a 3’ diameter hole for my pass through. A circular pass through would be unique, easy to seal and would be the best for maintaining structural integrity.

This was great! answered several thoughts I had about my own build I realise you have sold this now but may I ask, what about road noise and more importantly insulation? Did you just seal off the cab while in the habitation?
The camper section was well insulated and really wasn't any more noisy than a motorhome. When we was parked and staying in it there was a sliding door we shut.
Thanks for getting back so quickly! I have a luton sprinter with an overhead was planning to open up the entire cab (basically remove the bulkhead) to utilise as much space as possible. However i do worry about insulation.

These seemed like they would twist off every time you go out of a driveway when the cab and body are moving around independently, not to mention rain. So ok.

trying yo build housecar from KW in N.C. , the ncdmv regs on house car is a joke. Even californias reg /dont care how u do it/ are way better than NC. Single axle only, cant stretch frame & must come from factory that way.
Wouldn't bother with the casket along the bottom of the doorway. I'd just put a C channel over that gap to walk over. The gasket is a flexible water seal and not structural, that I'd only apply around the top and sides.
If you'd ever been in a semi with a sleeper you'd know that the always go around the entire opening, it keeps the splash, air infiltration, ect out, very necessary

Did you notice an increase in cabin noise while driving? THanks for sharing this, I want to do the same thing for my build.
When the door was open yes there was, but if you've ever been in a motorhome while traveling it was similar, door closed just the normal truck sounds
