Balcony Project - Making the flashing from rolled aluminium/aluminum

  • This is a quick video time-lapse of me making a section of the aluminium flashing without using a brake.
    The aluminium sheet/roll is very flimsy - you can bend it with your finger and thumb easily - so care is needed at every stage.
    DIY Gear:-
    I had to hand two chunks of hardwood to act as formers.
    A pair of stationer's scissors (and tin snips)
    An engineer's set square
    Water-based fine tip marker
    Pad chisel - useful for bending and honing/tapping a sharp edge to a bend
    Rubber mallet - for malletting!!!
    Hammers - claw and tack
    Aluminium trim (use as a straight edge) - salvaged from the old double glazing sliding doors.
    Lengths of wood to bang against the sheet aluminium so as to even out the contortions - did I mention that the metal is prone to being dented/creased easily.
    Large piece of polystyrene insulation to flatten the section of ali roll.
    Tape measure (or card tube with mark at L) to get correct length for each of the n sections required for each span of the balcony - remember to have a horizontal overlap of 6" (or 150mm) - so each modified section length will be longer than just simply L / n.
    Basically, add (n-1) x150mm to the span (L) then divide that by the number of sections.
    A 150mm (/6") ruler that starts from 0mm to measure the drop from the chase in the brickwork to the top of the fillet and then to the deck. In my case I used 75mm arris rail instead of fillet.
