Here is how I have rebuilt a couple rearends on the LTZ250 and Ozark 250 suzuki quads. Its not the best way, but its a cheap and easy way, minus the little bit of machining and welding I can do myself. The rear gear and axle add another $250-300 in price if you do it the right way, and you may need a shim kit on top of that. You will also need 6-7oz of gear oil, 80-90wt

Awesome video, I'm doing the same job minus the job weld I hope. However the ring gear and outer case cover is stuck on the axle because the outer case bearing is sized on the axle. Having a heck of a time getting it off. I've used heat and a little force and now I'm at a stand still.
Might have to get in there with a torch and blow the balls out of it, got to be careful, as that aluminum case wont stand up to alot of heat though.
@@JohnVHLife yes I had already heated it pretty hot and idk I went back at it yday and notched a spot on the inner race against the axle and took my air chisel air hammer whatever and spun the race then hit the end of the axle with it and it popped right out. Next issue is my $100 rebuild kit is missing the seal for the outer cover that goes underneath the large ring gear bearing so now at a stand still while I wait for that to come in. I hope it helps, not sure how different different brands are, but I bet they are fairly similar. I still cant believe the main gear is so poorly engaged to the axle
@@JohnVHLife yeah it's not that great of a design LOL my gears were still good but I lost a lot of bearings somehow and it was completely rested up inside there think I'll have to order a new rear end 😔.
Man I just had to replace the whole rear differential on my Z-250 that I just bought for $500. Still waiting on the company to get my core from me before they ship out the new remanufactured rear differential. My shaft stripped out at the differential coupler the pinion bearing sounded awful sooo $600 for the rear differential and $117 for the shaft and coupler. Should get all the parts by the end of the week. I was shocked to see how much that differential cost but oh well. Someone didn’t service the rear differential ever.🤦🏼♂️

Love the JB weld tip! I was wondering how I would make sure everything was fitting before welding.
Couple questions on the welding: (a) did you have to pre-heat the parts before welding? (b) What did you use to weld (ie. rod size, type) ?
No preheating. Just your average .035 mig steel setup.
Are the axle in both machines the same ?
I am having that same problem it's just slipping a bit when you get into third gear and stuff and I pulled the rear apart the rear diff is seeming to be fine I put pressure and tried to turn it and everything turns there's no slipping but I've got some metal shavings in the rear I pulled mine apart to find out someone had already welded it

Could you turn yours by hand after the rebuild mine is very tight is that normal and when you do spin it makes a clicking sound

Hi thanks for this video . Im doing the repair on the Suzuki ltz 250 . I’m at the part where I need to weld. My question is my welder is concerned that the axle may warp a degree or more . He said he may be over thinking it. Is this something I have to worry about? Anything you suggest thank you for your help

I have done two. Neither has warped. He can skip around and let it cool instead of one hot weld.

another piece of advice I'd like to make you aware of if your not.... most sealed bearings barley have any grease in them ... I always clean it out & use the marine grade synthetic grease . I did a vid on it

Is every bearing kit in the description needed for the job? What would happen if I just opened mine up and welded it without replacing the bearings?
Some of my bearings were really bad. If they seem to be ok you could leave them.

At 13:23 is there a rubber seal that covers the snap ring and new bearing???? Also after that is there a seal that goes in the axel tube where the axel comes out like behind the bearing at 13:23 mines didn't have 1 but looks like one would go in there to stop water from going in towards the diff/gear oil ???
No seal there, the seal is on the brake cover. The bearing should stop everything from going through to the diff, and the diff has seals.
Does the thicker shim go on the side facing outwards or does it go in facing the gear side mine got mixed up and one of the shims looks thinner than the other thanks

Are all of the part between the two interchangeable in the rest ends? Everything for the Ozark seems to be cheaper.

Which bearings do I need if only replacing right side of differential, I ordered the mdn axle bearing to start but what are the other bearings and seals I need to complete the right side from back brake plate to the rim?
Have to look at the parts break down and pick the ones you need
If I don’t have access to a lathe do you think only welding the one side up would be sufficient?
Probably would work fine also, as long as something is holding it good. I just dont think I would rely on the JB weld only
@@JohnVHLifehonestly if you jammed the whole inside with jb weld then let sit for at least 2 days un touched I think it would hold up. For a season at least.😂 I love my job weld always trying to use it where I can. But on something like this. Idunno it would be my only choice as I don't have a welder. But I can braze n I've seen cold welding. But highly doubt it would hold that rear end steady. I would figure jamming it up with jb would be better. 🤷
I’m doing the same thing right now. Was going to weld mine too, but if I end up needing an axle, what’s the difference between the z250 and the ozark axle shaft? The z250 cost a lot more. Different part number too.

I have a question I have a Suzuki ltz250 and we were bump starting it and something broke whenever we put it in gear the rod on the back spins and then gets stuck and stops and makes a clicking/grinding noise

Good question, they sell a shim set, but I just used the existing ones it had over.
Will the ozark 250 axle work on the ltz250? The part numbers are different, but I assume there is only small differences. Any thoughts?

Yes it works. The LTZ250 shock bolts up to the mount on the swing arm. The Ozark Shock mounts to the Axle housing. So the Ozark works on the LTZ, but the LTZ axle on an Ozark would require shock mounts welded to the axle or something.

which ones? Usually a hammer, and a plate or something to keep them level while tapping. OR I tap them flush with a hammer, then use a brass punch against the outter race to seat them the rest of the way, working my way around the bearing to tap it down evenly.

I have an 06 ozark 250 my buddy gave me and it’s been sitting 7 years. I can’t get it to roll at all even with the brake backed off. I’m waiting for the new carb to get here(too bad to clean). I know a common problem is the engine revving and it not going anywhere. Im not sure if it does that because I haven’t had it running yet. But I can’t find anybody with a Similar issue on any forums. Is there a way to check and see if the rear end is seized? I’m hoping it’s just rust on the brakes holding it locked up and not the rear end. Any help is appreciated
Does the driveline turn? The brake could be siezed up, they will get water in them and get stuck.
@@anthonyrizzo5973 The rearend has to come out to get the driveshaft out. Put the transmission in neutral and see if you can turn the driveshaft by hand
@@JohnVHLife all the way down is neutral and the drive shaft still doesn’t turn but it feels like it wants to. Moves like a 1/4” but won’t fully move. Feels like the brakes are on tight or the rear end is that seized
@@anthonyrizzo5973 Thats probably good, means your rearend isnt stripped like mine. BUT, the bearings could all be frozed up, have you drained the oil from the differential and I believe there is a plug on the brake also
@@JohnVHLife no I haven’t drained the oil yet. Gonna to tear into it in the next few days I’ll let you know what I find
