Volvo XC90 Sticking tailgate handle fix/mod

  • The Mk1 Volvo XC90 has a few design flaws, but one of the more common ones is the tailgate handle. It tends to lose its 'spring', or simply get stuck in the closed position.
    You can replace these, but the design flaw will still be there. This mod helps prevent the issue reoccurring and - if you already have tools - can cost less than £4 to fix!

    I like it when RUclipsrs actually solve real world issues. I like it best when they articulate clearly the steps they have gone though and do so clearly, concisely and I like it even better where some novel ingenuity has been brought to bear in the process. Bravo!👏

    Chris Jackson, I watched this video a few weeks ago. Ordered the 4mm stainless rod from Amazon. Last night followed this step by step and the result was a perfectly operating handle. Took me about 2 1/2 hours (took my time and had fun with the project). You saved me a lot of money (not having to order the complete assembly) and time (your excellent step by step video). The clothes pin spring was a brilliant idea. This was a fabulous tutorial of how to fix this problem. Thank you!

    Just wanted to thank you for taking the time to explain this and posting the video.
    This sort of job I think often gets considered insignificant because of the relative simplicity and material cost but having lived with this issue myself for over 2 years (because the pricing for the original assembly is a bit much for what it is) I am very thankful that there is a cheaper option out there.

    Chris, this looks brilliantly conceived. At the moment I own TWO XC90's( meant to sell the first one, but am finding it too useful)- and they both have the sticking tailgate handle. One day I will do what you have shown. so skilfully!

    Absolute legend! Thank you so much for the guide. I am by no means usually good when it comes to mechanical issues, but this helped me fix this problem all by myself, with a decent portion of elbow grease.

    Thanks, I have that same issue but it's winter and I don't have a place indoors. The bar substitute is great, I kept thinking what to use. **this is a follow up to my original message. I ordered all the items and everything was available, I watched a few videos on how to make a spring...LOL

    very helpful thanks. lucky enough to have a lathe.. so added a circlip to each end of the rod.. to stop it sliding sideways. its like creamy butter now! top job.

    Thanks so much! Really great video with clear explanation, I followed it step by step and got a perfect result. The only thing I did differently was that I used the spring from a rentokil rat trap as I didn't have a suitable clothes peg.

    Worked like a charm with these instructions thank you! Note that I used a 4mm carbon fiber rod i had vs the 316 stainless steel. Don’t know if it will be as durable but for now works great

    Great video guide, Chris, and very useful as I have this issue on my newly acquired 2003 D5 XC90. I'm looking forward to tackling this one! I actually discovered you by accident when I was researching another problem that I have discovered. When looking for the battery and tools for wheel changes, I note that the lift up flap (the one by the tailgate with the yellow labels attached) clicked into it's vertical position but now it wont fold back down. It feels like the hinges will snap off if I apply too much force. Am I missing something obvious? Any help getting this to fold down flat would be greatly appreciated. Thanks.

    I gave ours a shot of rustproofing spray and it's working now...

      Did you just use spray instead of doing the steps in the video? That would be so much easier for me

      @@hot_nuh_rass it's a 2013 xc90 and the rod is not too far gone I guess. It's worked the past six months and maybe it needs another squirt of rustproofing spray because it sometimes fails to spring back. I mean, the steel spring is probably broken but the rubber seal gives enough spring - back as long as there's lubrication.

    Awesome job! Looks exactly the same on my 2010 V70... And Volvo wants around £150 for the part.... aint gonna happen, I´ll def gonna do it this way! If they weren´t such cheapskates and made the original axle from 316 it would have cost like £2 more... But of course then they would not get to sell the part or charge an hour (at least) of labour to replace it...

    Do you think it is possible to remove and replace the rusted bar from outside without disassembling the whole door?

      No, I doubt it. There wouldn't be enough room.
      Well, let's theorise that if there's enough room to put a bar back in without removing the handle, it'll easily fall back out again.

      If you cut the stainless bar in half it looks like there is sufficient space to push it in to make space then bring it out and connect the two halves with a drilled plastic dowel or shrink wrap.I don’t know how much of a problem it will be to cut the rusted bar from outside and to remove the 2 sections.. Maybe some heat would help?

      I did that. Just hade to pry out a new leg of the spring. Just fit it wherever around the bar.

      Probably, but if you can't work it out from the video it's probably beyond your capabilities.
