    Since we replaced our Grizzly table saw with the Saw Stop we have been in need of a new crosscut sled. We thought about building our Extreme Crosscut Table Saw Sled but realized that it could use a few improvements. Don’t get me wrong, it is an excellent table saw sled and is a very popular tool. However, one issue we have had with it, is its weight. It is just too heavy.
    So, we decided to design a new sled that would function just as well as the old one but would also be HALF THE WEIGHT!
    We liked that we could switch between thin kerf and dado blades without having to build a whole new sled, but rather than having to remove and replace the zero clearance insert every time we change blades, we designed it to move them to accommodate the blade thickness.
    We also thought about the different sleds we use and incorporated some of those uses into this sled. So, instead of having a large and cumbersome sled just for making picture frames, this sled has an attachment to make picture frames perfectly. And, instead of a separate sled for cutting accurate angles we have incorporated an attachment that will do the same thing.
    The movable zero clearance inserts can also be moved to allow the blade to be tilted to cut bevels. And, it accommodates both left and right tilting saws.

    This is impressive and nicer than anything I can build myself. I didn't realize it came with all the hardware and rulers and angle finders and stuff till I read more info on the website, that makes it an even better deal than I thought. Just ordered one!

    Tons of ( do it all sleds) on RUclips but this one is actually useful and practical. In most cases I think multiple sleds is better but this looks fast and easy to go from one type of cut to another and is clearly well made. Man that’s nice

    I did get a lttle smile as I enjoyed the clever contruction of this great sled - desisgned to help you make precise cuts in _complete safety_ . Meanwhile your finger is wrapped up in a comically large bandage.!! I do hope it's not too serious an injury.

      Long story, but I’m gonna tell you!
      I reached into a pocket in my assembly table and tried to drag a bunch of stuff out, but for some reason I had a hobby knife in there with a brand new razor blade, I put a long deep slice into my finger tip.
      I went to the ER to get stitches, and the triage in the front looked at it and agreed I needed them, but when I went into the back area to wait there was about 40 people.
      And a young lady was in there with a knife cut from cooking. She said she had been there 5 hours so far!!
      I decided not to wait, and came home and wrapped it with a lot of padding because the finger pad hurt quite a bit.
      That’s a few weeks old now and I’m down to a bandaid these days! Haha.

      Hi,
      We mention on the website, that it typically takes 3-1/2 to 4 weeks before they ship since we build to order. We have been swamped with orders of course because of the big sale. And ordinarily I would have said the time to completion would be the full 4 weeks, but we have noticed something interesting, and that is we have been getting faster at building them each week. I think since we have been creating jigs and fixtures to streamline the process, it’s naturally getting quicker.
      As soon as we start the batch yours is in, I can email you and let you know. And I will certainly send you tracking as soon as I buy the shipping label. At this point it could be UPS or Post Office, I tend to pick whoever can deliver quicker. Sometimes USPS is 4 days, but UPS is 2, so I go with them. Either way it will have tracking and full insurance.

    I finished mine. Going to extend it with ....
    * put an extra hold down clamp in both T bars because those come in handy a lot
    * a fence extension on the right so i can crosscut longer pieces (like table legs) and still use the stop block
    * drill one 1/4 hole on each side of the fence so i can attach/detach specialized fences like a box joint jig
    * make another stop block with a 3/8-16 bolt in the end of it so i can lay it flat on the sled (held down with the clamp) when i need a stop block closer to the blade than the nifty stop block can get

    For the miter jig, is there a reason the piece is so big? Seems like a shorter piece would mean less leaning over and better control of the work piece. Awesome sled, though!

    Hi again, James & others. I finally got the sled 100% completed... WHEW! For some reason, the 5-cut method, though well described in your original (>1 hour, very informative) video, drove me nuts. It took 5 or 6 tries, and I finally got "lucky". On one attempt, I got down to .0003 over the entire 22" fence (which I think is excellent), but as soon as I drove in the "final" screws, it would jump way off, one way or another. I had the fence securely clamped when drilling/screwing, and the front fence had 5 screws plus the t-track knobs holding it, so I can't imagine why this was happening. I kept going back to the original (pre-5 cut) screw and starting over. On my final try, I was off by almost what I'd originally started with, but figured "what the heck" and drove in the screw - and came out with a total fence error of .0005. Left it alone & drove in 4 more screws.
    Now, on to some items of note - In the video above, you say everyone gets an "exotic wood" stop block. The one mine came with is Baltic Birch Plywood. No big deal - I have lots of exotics that I can use to make another. The biggest problem I had was the variable, digital miter setup. The base was not pre-drilled nor notched at the corner . Again, no big deal. The BIG thing was drilling/mounting the digital angle gauge itself. It did not come pre-drilled, and despite your comment that it's easy enough drill (not hardened), I burned out TWO high-quality drill bits (6 holes total, 3 on each blade) just getting pilot holes through that sucker. Then I ruined a nice countersink. I finally wound up using a Dremel with a carbide bit to open up the pilot holes, and a spherical stone to "countersink" four of the holes. The whole (hole?) thing took well over an hour, was messy, and frustrating. Lots of smoke from the wood backer piece, and to add injury to insult, I burned my fingers swapping the stone out of the Dremel, too. It's a good thing this is a shop tool, as the stone "jumped" out of the hole several times, leaving some interesting tracks on the blades of the gauge. I'm not really complaining; just thought you'd like to know, and perhaps figure out why that stuff was so hard to drill through. Nice final result, but my already graying hair is now just a bit more salt and less pepper, LOL. The only problem I have now is where to store this thing (and its accessories) when I'm not using it. Perhaps another video?

    This is an impressive sled and I think it's priced very reasonably given all it does. A similar sled made by Rockler or another company would probably be $300 without the extras. I just wish I had a large table saw top to accommodate it. Unfortunately I only have space and money for a contractor saw.

      We did. We got a Creality Machine. It was TERRIBLE! It was plagued with problems, and we got no help from the manufacturer. If you get a laser engraver, do not buy anything from Creality! I think I'll make a video to try and warn people.

    just for those on a budget you can go to the farm tractor supply and buy a grade 8 bolt in any bolt sizes you need threads. Take and put the threads in vice or locking-plyers and use a flat cutting wheel die grinder zip wheel and make a cut lengths wise. Grind slow and dip in water a few times to keep the hardness. Then I use a1/4 in impact with a 3/8th drive socket and drill it in. If you need long threads must grind a shoulder removing all the the threads off of the shank of the bolt without thread. You will be shocked how well it works. I have never had it not work going in to hardwood. I have even cut thread in aluminum housing before.

    James, great work! I'll be ordering your plans and perhaps your hardware kit, but I have two questions:
    1) Did you experiment with dovetailed replaceable inserts for the rear fence rather than the sliding panels? Thoughts?
    2) Have you tried using a horizontal fixed-place adjusting bolt for the fence rather than screws, to allow for easier adjustment later on if the fence requires it? Per Keifer's design on Lumberjocks?

    * Update* thanks for the info James! I definitely now prefer the baltic over exotic stop block. More info in response.
    As others have mentioned. The stopblock that now comes with the crosscut sled IS baltic Birch, NOT an exotic hardwood. Admittedly, I was disappointed. I was looking forward to seeing what exotic wood I'd be surprised with (had hoped for purpleheart)... Suprise! No exotics for me. Oh well, the plywood still functions as designed. I just want to save anyone else from possible disappointment. Should your order also include the ply stop block & not an exotic.

      Hi,
      We stopped doing solid wood stop blocks about 5-1/2 months ago. We explain that on the website where you bought it.
      The first 100 or so went out, all developed minor wood movements when they left this climate. And as it turns out the tolerance is so tight on the aluminum rods and the mechanism in general that a slight deviation caused them to stop working.
      So we had to make the switch to a dimensionally stable material. And 3/4” Baltic birch ply is the best there is for that.
      However, I’m now sitting on 500 pieces of Purple Heart & Padauk, all cut to size. If you want to make your own stop block, let me know. I’ll send you the exotic wood. Just make sure to let it acclimate in your shop a few weeks before drilling the holes to let it stabilize.

Plus, I can hit my block with a bit of purple paint, too😁. I will fill my purpleheart desires by purchasing 1 if your AWESOME Thors mallets this summer.     Working on the stop block and the threaded insert (that accepts the 3/8-16 3/4" bolt) is really tricky. If you already own the insert driver (that threads into the insert so you can drive IT into the wood), you're good to go. But a 3/8" insert takes a 33/64" bit to drill into the stop block so your insert doesn't split the stop block open. I found a kit at my local woodworking store (6 inserts, giant &ss drill bit, insert driving tool) for $35. Ouch. VERY expensive for something I'm likely only ever going to do once and I try to avoid single use tools when I can.
    I am still going to use the 3/8-16 3/4" threaded bolt but I think I'm going to try to embed a 3/8-16 into the side of the stop block. I ought to be able to use a forstner bit to dig a channel for most of the hex nut and then chisel out enough to accept the hex nut. I think I could VERY carefully use a little CA glue to set the hex nut "flush" into the opening. Already have an idea for the technique. Will practice this on some scrap 3/4" oak before I jack up my beautiful piece of sapele I'm using.

      I wouldn’t waste time with a threaded insert. That’s way too much work.
      Do it like I did it in the video. Drill a slightly undersized hole in the side of the wood. Get a $3 tap that is 3/8-16 (if you don’t have a tap kit.) and just mount the tap in a drill and tap the wood.
      It’s 10 times stronger than it needs to be for this application.
      And it takes literally less than a minute.
      The wood tapped block in my old sled is 10 years old and still works perfectly.

      @@KingsFineWoodworking Ah hah ... a drill tap bit makes the 16TPI groove right in the side of the existing hole... There is no metal piece inside the wood itself. I couldn't tell from the video and I've never used a drill tap before so I didn't recognize the obvious. Thank you!

    Thanks for the great video! I'm thinking of buying your sled because I want CNC accuracy, but I'm a little wary of the stop block system. How do you get accurate cuts to a certain measurement? With a top track and commercial stop block, there is usually a tape measure that allows for precise measured cuts. I see the bolt on the side of your stop block due to the safety box on the back of the sled. So do you have any suggestions for accurately measuring cross cuts? Would putting an adhesive tape measure at the bottom of the back wall work? Thanks!

    In the middle of my build and some notes....
    Clearly the hard part is making the zero clearance insert plates. They came out functional and I'd do it better if I had to redo them.
    Listen to his recommendation of a forstner bit to drill the threaded insert channels. Drill bit was WAY too aggressive and risked destroying the piece. I caught it quickly and recovered but it could have been worse. I didn't have a 5/16" forstner bit but I do now.
    I had better luck hitting the "center" of the line if I used an awl first to start a tiny pilot hole for the pilot of the first pass of forstner bits.
    Maybe unnecessary but I used a caliper on the thickness of the blind nut and shot for 1/64" deeper than that into the underside. After a couple I got pretty adept at eyeballing it for the rest. Any excuse to use my calipers...
    I had really good luck setting the blind nuts tight using a scrap of hardwood (okay) and a 1/4-20 threaded bolt & 1/4" washer. Hammer in your blind as much as reasonable to get started. Drill a 5/16" hole in the hardwood. Place the 5/16" hole directly over the blind nut. Run the bolt through the washer into the 5/16" hole and into the blind nut. Use a socket wrench to tighten the bolt hard. It will pull the blind nut tight into the 3/4" groove drilled out for the blind nut. Make sure your scrap is hardwood so the blind nut pulls into the plywood instead of crushing the washer into the scrap piece.
    I also had good luck double-sided taping a small piece of 100g sandpaper to both sides of a cutting blade for my oscillating tool. Threw a little tape on the cutting teeth to reduce the risk of scratching up the piece. At a lower speed it made quick work of sanding out the 5/16" channel. And the very fast side-to-side motion seemed less risky than me pulling paper in-and-out and risking ripping the thiner layer of baltic birch.

    I am new to woodworking.
    How does the stop block work in the area of the safety box?
    Could one reduce the safety box to 3" with and use 1 1/2" micro adjustment screws on the stop block?

      If you cut down the safety box, I think you might destroy it with a bevel cut with the blade all the way up. I think that's pretty unlikely unless you're making some very large piece.
      The bolt it uses is only 3/4" long. The stop block is 2-1/2" wide so in theory you could go up to a 2" long bolt and extend it 1-1/4" farther than the stop block allows which is pretty close. I'm building mine now and intend to drill out more than I really need so I can swap in a longer bolt later if I really need to without remaking the stop block.
      I am building mine now and intend to make the safety box attached but removable. If transporting or storing the sled. I'd rather it not get snapped off by mistake. If I really need to do something where it's in the way I can take responsibility for temporarily removing it. If it gets damaged somehow I can replace it much more easily.

    Loved the plan and design enough to look at the website for cost, very reasonable for what you're getting. The only question I couldn't find and answer on is, the photos on the website show the picture jig with a rule on both sides but the hardware kit only list one. Does it come with rules on both sides?

    I accidentally dropped my old sled and the fence is now out of square by 1/32 per 24". The fence is secured with six screws, which would mean at least 6 new holes. Is there a way to make a repairable sled in terms of squareness? It would be nice to have setscrews or something to nudge either the fence or runners...

      There’s no easy way. We looked into that and tried a lot of things. But a critical issue is that the back fence needs to be very very tightly attached to the sled base. It’s the integrity that makes up the backbone of how the tool works. So we couldn’t come up with any system that could both make a strong attachment and an easily adjustable fence.

      We mention on the website, that it can take 5 to 6 weeks before they ship since we build to order. We have been swamped with orders of course because of the big sale. And ordinarily I would have said the time to completion would be the full 6 weeks, but we have actually been getting faster and faster every week at building them. I think since we have been creating jigs and fixtures to streamline the process, it’s naturally getting quicker.
      If you have a special urgency, I can see if I can shuffle some things around and get yours quicker. Either way I promise it’ll be worth the wait. It’s without a doubt the best thing we’ve ever made for the shop, and I’m very excited to be sending these for other people to use too!
      As soon as we start the batch yours is in, I can email you and let you know. And I will certainly send you tracking as soon as I buy the shipping label. At this point it could be UPS or Post Office, I tend to pick whoever can deliver quicker. Sometimes USPS is 4 days, but UPS is 2, so I go with them. Either way it will have tracking and full insurance.

    A nice sled! I am looking for an accurate angle finder for just such a use. I have a sincere question about the explanation of the one in this video: How can you say the accuracy of this one is .01 degree when the readout is only to .1 degree and the company that makes this angle finder states that the accuracy is .3 degree? Do you test yours and how would you do such a test?

      I mis-spoke. I was trying to refer to the accuracy of the triangle, and the accuracy of the squaring. And neither of those translate to the accuracy of the digital angle finder.
      When using the miter function, you are absolutely limited by the accuracy of the the tool, which is far less accurate than the rest of the sled.
      I apologize for that. I did address it in our online community and also in another comment here as well.
      It’s a good question and I’m glad you brought it up so that others can see, since I am unable to correct the video itself.

    I have a hitachi contractors saw. 10” blade. Will this work on it? How do the runners match my slots? Just about ready to pull the trigger on it.

      It’ll work if your miter slots are 3/4” wide. And I’m 99% sure they are.
      But you must be aware that it will look a little large on your saw. It will still function fine, but it’s a little more cumbersome than on a larger cabinet or contractor saw.
      The nice thing is that this is a sled for life. If and when you get a bigger saw, you just unscrew the miter bars and mount it to your new saw.

      Any saw that has two miter slots will work.
      The sled will definitely look large on that saw, but it will function just fine.

      Hi,
      You must do the 5 cut method. It has to be done on your saw, and after you install the miter bars. That’s the only way it works. I’m sorry.
      On the plus side, the final assembly of this sled in your shop is practically foolproof, and if a sled comes together properly, the 5 cut method is pretty easy to get perfect.

      Hi! As of right now, my best estimate is 3 to 3-1/2 weeks until you receive it. But there are a few factors. There could always be a snag that slows us down a bit. And on the hood side of that, we’ve been getting noticeably faster each week, since we’ve been building jigs that are helping out.

      This sled is designed to be made with 2 layers of 3/8” plywood.
      That’s a total of 3/4” thick.
      If you use two layers of 1/2” thick MDF, the total thickness will be 1”.
      That means your blade will only come through the wood by a smaller amount.

      We wouldn’t be able to build you a smaller one since all of our jigs a fixtures are geared up for this size.
      However, this will work on that saw. But it will overhang of course.
      Another option if you wanted to; you could get the plans, and then scale every part to 75%. Of full, and it would come together perfect.
      One final thought; it if you ever plan on getting a bigger saw, then you may want the full size. Because when you get a new saw, you simply unscrew these miter bars and fit this to your new saw. This sled is designed to last forever.
