How to Remove BMW E39 540i Headlights

- Video tutorial on how to remove the headlight assembly on a BMW E39. This procedure applies to the pre-facelift version found between the years 1996 and 2000, but the similar procedure can be applies to the facelifted version 2001 to 2000. This particular tutorial was done on a 1997 BMW 540i.

Tools/Supplies Needed:
-8mm 3/8" drive socket
-6" 3/8" drive extension
-3/8" drive ratchet
Procedure:
-start by opening the hood
-remove the high beam and low beam wiring harness plugs from the rear of the light
-remove the four (two on the top, tow towards the bottom), 8mm bolts
-both the top and bottom bolts are a different diameter, so do not mix them up
-pull the headlight assembly from the grill side first, the fender side of the headlight is clipped into the fender
-once you have the headlight assembly slightly out, remove the parking light wiring harness plug
-pull assembly straight out
-in order to remove the lower plastic painted trim piece, start to pull from the fender side of the headlight assembly, there will be two clips on the bottom side
-then depress the clip on the grill side (three clipped areas in total)
-the trim piece will then be separate from the assembly

Great video. The tab in the far corner of the headlight assembly next to the turn signal light that tucks into the fender, 1:44, I snapped mine off reinstalling the headlight unit. If the light is sufficiently screwed in, is this tab important other than stopping the painted trim under the light unit from sticking out slightly? Cheers.

Excellent video. My headlight on the passengers side is very tight to remove… anyone else had that issue? I didn’t want to force it out… my headlights are the xenon 2003 versions.

Huh!!! I removed my headlights more than once and did not notice the lower screws. I removed the bumper for two screws in the front😬😬😬

Nope, only four bolts and these are out. Super easy.
Do I need to remove the battery before I do this?
Nope, there is no voltage at the headlights when the key is off.
Is this any different with xenon lights?
Should be the same, the only difference I believe is the wiring adapters.

That's easy.. but does anyone know how to stop condensation .. permanently !!!!!

Only about 15min.
it took me a little longer but the replacements I bought did not fit because of the high and low beam were not able to hold the bulbs, they have "wings" that enable it to be held in place. were yours the same? where did you buy your replacements?
Mine are a twist style clip, they take 9006 bulbs. I believe they can be removed and are only held in with a couple phillips screws. So if possibly you might be able to switch the clips with your old lights. Possible the clips are different for HIDs and halogen bulbs. I kept mine, just refinished the lenses.
