Would a 0mm rough offset work? Also in a commercial seat of CATIA rough offset only comes with "Generative Shape Optimizer" which is an expensive module. I also wonder if there are any analysis products that can show you where the material stretches and/or shrinks when flattened due to compound curvature.

a 0mm offset will not work. it needs to be greater than the deviation value, which is set to 1mm or can be greater for less accurate results. I only run education versions of V5 as I teach it on regular basis. have you taken a look at developed shapes (DL1) and the unfold tool? It sound like the right tool for what you're looking for.

What about surface deviation range ? Did you check it ? After offsets, surface is smooth but I dont think that its same again
I left my deviation set to 1mm. You can try to reduce yours. It’s not meant to be bang on but close enough for most purposes.
can you not use extract instead of offsetting?

you need to come up with a macro. google engtips. they have a CATIA forum that discuss that stuff
One more thing. The rough offset gets rid of the faceting and makes it one piece.

Usseles you can not make thick surface and do off set parts from that. The same is just to measure the surface and make a square.

It's hard to tell without seeing it.
not really. becuase the aim is to simplyf and extract will keep the facets which we intended to remove and turn it into one sheet.
