Alright in case anyone ever wants to use this video as a reference, the cracked case (12:50) was actually the culprit to alllll of this freakin trouble. So in case anyone was wondering how to use the "zip-tie trick" this could technically be used as a walk through because that method works great (provided your case isnt cracked...) ugh.... sorry for the long video.
for anyone viewing this, Britt has installed the kickstart in the wrong position. The whole assembly needs to be turned 180 degrees so that the assembly sits into the case a further 1/4" otherwise the mechanism will sit proud and prevent the cover closing and sitting fully on the crankcase and the kickstart assembly will bind on the inside of the cover. John. I did not install the assembly improperly. Once I bought a new cover to replace the one that is cracked I no longer had any problems. If you were to try to put the assembly in turned 180* the tensioner clip would not seat in the retainer properly thereby not allowing it to functioning properly. Hope this helps.
+Britt Langheld Both the springs revolve around the kickstart shaft . You position them where you need them. You clearly haven't watched my video and understood how the kickstart fits in the crankcase. The reason your cover split is because the tang on the back of your kickshaft assembly was sitting on top of the stop . Take a look at your video and you'll see
It's a year late but I had the same problem, solution... It was simple, i just used the pedal to crank it once, it seemed to set it right and the problem was gone, cheers. And by the way the zip tie tip was brilliant and same me a couple of hours.
Hey im about to install those same mufflers on my xs650. Where exactly on the headpipe did you cut the old mufflers off at and did you use a reducer to mount the muffler to the headpipe?? Thanks
Whats the black stuff that you coated your case with? I've got a used xs650 and it had the same stuff coated on it once but its mostly chipped off now.

John is right u install with the spring in back and the tab facing down not up because the tab will be sitting on top of the stop if up
you have missed the washer on the shaft, between clip and side cover sill,
