Fixing an Injection Mold Design Flaw

- We got reports from the field that the tabs on the battery door were sometimes breaking. This is for the TCS UWT-50 wireless throttle for model trains: www.tcsdcc.com/. Encountering and fixing and injection mold design flaw is fairly common, and is not that hard to deal with.

A .005-.010 chamfer in that corner would also help a lot.
Definitely an option however a chamfer still has sharp edges. A fillet has no single point stress edge so would be the better option.
I always thought that if a part has issues, the entire mold has to be replaced. You really thought me something new today!😅 when I go into industry I'll definitely use your advise

Totally agree with all your points. I've been through the same process with my injection moulding company in China, and there response and solution was great. Enclosure design is an iterative process for sure, and no amount of 3d prints will help 100%, as injection moulding has different constraints to 3d prints. Done well, it's a great learning experience!
