  • Wearing a mask for any amount of time can be painful on the ears. In this DIY tutorial video, Milo shows how to create resin ear savers using a Mold Star 20T silicone mold and Smooth-Cast 65D casting resin.
The 3D print file for these ear savers can be found at: www.thingiverse.com/thing:432...

    Project Goals:
Provide long term relief to your ears when wearing masks
Resin needs to be durable and semi-rigid
Create multiple castings quickly and easily
For this project, a master pattern was 3D printed. Mold Star 20T silicone is mixed and poured over the pattern to create a flexible mold. Smooth-Cast 65D semi rigid resin is then mixed and poured into the mold cavities to create multiple ear savers.
Mold Star™ 20T is an easy to use Shore 20A translucent platinum silicone that is mixed 1A:1B by volume (no weighing scale necessary). It features a relatively low viscosity and vacuum degassing is not required for most applications. Pot life is 6 minutes and cure time is 30 minutes at room temperature. www.smooth-on.com/products/mo...
Smooth-Cast™ 65D semi-rigid urethane casting resin cures quickly to a semi-rigid plastic that offers excellent impact resistance. This plastic is easy-to-use (mix ratio is 1A:1B by volume) and has low viscosities for minimal bubble entrapment. Vibrant colors are possible by adding SO-Strong™, UVO™ or Ignite™ color pigments. www.smooth-on.com/products/sm...

I have been working on perfecting ear saver straps for about 3 weeks now. I have so many failed molds because I started with straps that are easy to 3D print, rather than designs that work best with resin. My original molds have fallen short for a few reasons - but one key reason was that they were so thin that they didn't have enough mass to function well (using either 65D, which cures quick but needs mass to prevent it from stretching to break point, or Task 5, which was way too brittle). I have 4 failed gang molds which turn out either too thick to be practical or too thin to be wearable. This design ought to address those problems. I also love the idea of printing a mold box instead of trying to make up a gang-mold of individually-printed parts.
Nice work! I may start making ear saver straps again using this print!

This mold box print is 280 x 280, which is bigger than a lot of 3D printer beds (including mine, an Ender 3 which maxes out at 220 x 220). Can you share the original .stl file for just the ear saver, or better yet, a gang mold box that will fit in 220 x 220 dimensions?

@Smooth-On You need to check the file for this mold box. When I tried to use it there were no bottom layers. It just tried to print the walls and that's it. Looking at it in layer view there were no center layers until the part for the model for the straps to be made
