For all you die hard builders out there. Hotwiring some extruded foam for an aileron cove plug for a carbon fiber aircraft. Hotwiring is an extremely fast, accurate, and cost effective way of producing plugs and parts for composite construction.

    That is one of the hardest and material intense methods of making CF ribs. There are many better ways. In this case, make one large flat sandwich panel and then do the flanges as a secondary bonding operation - no molds needed. The flange material can be made easily on a piece of angle aluminum.

    Small point. Don't use bondo, ever, when making these quick 'n dirty molds. Just don't, never. Keep your materials in the same chemical family and use an epoxy+micro-balloon slurry instead of bondo. Release agents do not seem to work well over bondo, which is why Chris had a hard time popping that piece off the mold. (Yes, it would have been hard anyway because that shape always is a bear.) But apart from that small point, thanks for the great video and your talented work. Great work, Chris.

      There's no bondo in that foam plug. Hard to release cause there's zero draft.

    I'm very interested in using carbon to build my aircraft. Knowing little to nothing about it my question is do u use fasteners to install ribs to spar? Or glue?

    I am deep into the calculations for my single seat design. I try to avoid complex production technology. Now I see you build plugs for a single airplane. Yes, this makes it lighter! Would do it again ir would you save work and use a simpler method?

    Good pace, nice, accurate job. Why did you wet the foam at all? I think there is plenty of resin in the skins to do that. Instead, I would recommend less aggressive perforation of the release film, around 30-40mm pitch. You should have breather half-dry ideally. If it gets fully impregnated with the resin, the airpaths are blocked and vacuum does not work that well. Also, just a recommendation... To get stronger vacuum, use a long aluminium perforate tube instead of single port. At least 1m long for such a job. Plus add another port in the farthest corner and use it just for measurement. This will truly indicate how good is the vacuum. Regarding vacuum pump, get yourself a nice little pump from Easy Composites. It provides excellent abs. pressure, is very reliable and does not evaporate oil.

    Well made, poorly explained. What kind of foam? How many layers of carbon? What is a "special epoxy mixture"? So many vague descriptions. Wish this had a voice over instead of music. But thanks for attempting to explain.

    A trick I learned doing concrete forms is to cut your plug in half, then tape it with the release tape. After the part cures you can easily pull the plug out in two pieces rather than one.

    Can you show a spar being built? Are you familiar with the Marske spar? He uses carbon fiber rods embedded with wraps of fiberglass in a mold.

      Well, it is safe to assume that he makes the other side of the wing too, and that he's building at least 2 total wings :) The two sides are glued together. The contact is usually the main spar, also made separately. In the end 3:58 you can see that he left out a part where the main spar will be glued.

    I would put some shape into the web i.e. the flat part of the rib. Beads, dimples, anything to increase the rigidity while hardly adding any weight. Just like they do with a stamped aluminum rib.

    thank you very much for such a cool demonstration. For your sick, however, I would like you to build a autoclave around that wooden tabletop where you brought the temperature up to whatever it is I guess a hundred fifty degrees. You have some potential to have droop in hot weather and you aren't too strong without autoclaving

    You can melt that foam out with Acetone. Will save you a ton of time.

    Try using compressed air to remove the plugs. :-)
