New OEM exhausts for the Mk5 GTI are made of unobtanium these days. I could not find a new one and used ones were all hundreds of miles away (and wanted silly money for postage) so I did the next best thing and bought a Milltek 2.75" cat-back system, resonated and with their small-volume rear silencer (that's volume size, not volume noise. it is louder than their normal silencer) milltekshop.co...

I needed a winter beater so I decided to do the sensible thing and buy a (nearly) 200k mile hot hatch... I am only the 2nd private owner, it is a bit rough around the edges but will make a fine project to tart up when the weather gets better in the spring.       I honestly would not recommend jacking your car from anywhere other than the official jacking points supplied by the manufacturer in the user handbook. All it would take is for the subframe to bend slightly under the pressure, and it will be ruined.

      @SIBUK the subframe is what’s holding the whole car up anyway. It’s a substantial bit of metal and designed to hold the load. Even as rusty as that old subframe was it showed no sign of movement. Subframes are (almost) universally a suitable point for a jack as they transfer the load into the frame of the car.     Very nice. I can't believe all that rust was on the outside. I was expecting there to be huge holes everywhere where it had eaten it's way through from the inside.

      More than I should have. A lot of the damage was hidden under the sill and only exposed once the outer was cut away.

      I wish I could say, I sold this not long after I did it to make room for a Volvo V60 for my wife. The reviews on Amazon from others seem like it should be a decent long term option.

    Did you torque the control arms when they were on driving height.? Very important

      Yes. You’ll see there is a jack below the hub raising it to hight.

    The hardware is cheap steel with zinc coating that wears off in no time. Mazda is also ripping people off with the stupid / fake electronic rust prevention module. An electrical engineer took a few different ones apart to reveal they are all fake but was threatened by manufacturers with a lawsuit so he removed the videos .

      Yeah, it had a centre resonator delete with the original back box. Sounded awful, droned like mad below 4k rpm

    For the subframe-to-body bolts, isn't that just corrosion from trapped salty water? A bit of sealant would keep out any moisture in future. BTW if your rear subframe bolts are rusty, the front subframe rear bolts probably are too... Might be worth just replacing those bolts (one at a time).

      It’s definitely caused by salt corrosion, probably a combo of trapped water and the subframe flexing about on loose bolts. I’ve got a full set of new hardware for the front ready for when I do the dead-set kit along with the front control arms.

    Top work man, cannot beat looking at brand new running gear and bolts under the car. 👌 did you use a socket removal tool on the bolt shaft or stud extractor? Link to what you used if possible. I had to use vice grips on chopped steering rack bolt on mk4, got lucky that time... 🙃

    The shop that replace sills need to return your money. Also you can't do rust protection and repair outside while it is raining. what you needed to do - in hot dry day: wire wheel, rust reformer, wire whell rust reformer and so on whyle there is nothing. Then you need two part primer, with rattle cans it will just rust again in few monh. After that you fill the sill with wax based protection spray. And should resprey it from the small hols every 2-3 months. But from what i can see from you other videos car is a gonner. I enjoyed your videos

      all the paint used was precatylised 2-part cans. we'll see how well it holds up but the car is far from gone.

      I’m pretty unimpressed with it if I’m honest but it’s at least structurally sound now. It’s at least better than what it would have turned out if I did it myself. Maybe I should get some welding lessons and have a go at redoing it at some point?

    They usually start to rust inside the rockers. Are you missing the rubber plugs under the rocker panels?

      They were all present but likely let some water in at some point which slowly rotted it out over time. They have some Dynax cavity wax in them now so should be good for a while.

    nice to see someone using deox gel. it didnt remove all the rust in the pitted areas because it needs a thick 2-3mm coating and being left for 24 hours with an occasional agitation, really stubborn patches will need another application or even three.

      That’s something I found out after completing this project. Good info for next time. The 2 (thin) rounds of deox gel and finished with 2 coats of hydrate-80 should give good enough protection. Provided no more oxygen can contact the steel it should halt any further corrosion.

      It’s such an impressive kit and incredibly easy to use. Was the only thing really letting this Mazda down so needed sorting before it got sold. Worked out cheaper than a new steering wheel and looks almost new

      Nearly 200k of Scottish roads which are as salty as the sea in the winter months. A lot was hidden under the side skirts but it was pretty much rotting from the inside out. I wouldn’t have bought it if I realised it was that bad tbf.

      Got to take advantage of non-rainy days here. It spent most of its time down in the central belt, they just love to rot from the inside out, it really didn’t look too bad from the outside but as you saw from the pictures it was pretty far gone.

    Touch up!!!!!! Shudder to think what state the integrity of those chassis legs is internally. Looks like the thing was parked in the sea for half it's life.

      It was pretty disgusting. Thankfully all the rot is out on both sides and this was just taking care of the surface corrosion. The nearside was by far the worst and has had the full inner and outer replaced. Offside was replaced to where the welds are in the vid as the centre was ok (surprisingly)

    What did you pay for the gti I have a 198000 mile one just curious to see how much there going for with high mileage like ours

      between 1.5 and 3k I'd have thought, would depend on the history really. This being owned from new by the previous owner and having a full service history and all major stuff done (cam belt kit, cam follower ect) items done along with 4 brand new goodyear vectors (not cheap!) this was at the upper end of that. If it was a 5 owner car with part history you'd be mad to pay more than the lower figure.
